1 Introduction

The ET 605.02 HVAC System Controller is an


industrial controller for air conditioners.
The controller has been specially preconfigured
for the ET 605 Recirculating Air Conditioning
Trainer. The controller enables the function and
behaviour of an air conditioner with control to be
investigated.

Actual values, set points and operating values for


the controller are accessed through the fully
graphical illuminated display.

The controller is located in a sturdy table-top hous-


ing, which can be connected to the ET 605 air
conditioner using two 37-pin Sub-D connecting
cables.

2.2 Function of HVAC System Controller

The ET 605.02 HVAC System Controller is


responsible for operating the air conditioner in
such a way that the climate created with the air
conditioner varies within certain limits.
To do this, the controller records variables such as
temperature and humidity at various points in the
air conditioner. In order to remain within the limits,
variables such as set points, limit values, gain fac-
tors and reset times are entered in the controller.
Controlling an air conditioner normally only in-
volves controlling the following parameters:
– Temperature
– Humidity
In actual systems, the air flow rate (air speed) is
designed in such a way that a certain minimum air
change takes place with no noise. On the trainer,
the fan must always be operated for safety rea-
sons.
The controller (type: TROVIS 5571) takes the form
of a PLC (made by Samson).
The programmable logic controller (PLC) allows
free programming. As supplied, the memory does
not contain any executable application. The appli-
cation is created on a PC using ISaGRAFâ (pro-
gramming in line with DIN IEC 61131-1) and trans-
ferred to the unit.
The use of a PLC enables complex control and
regulation tasks to be performed easily and trans-
parently. There are extensive libraries for the PLC
containing special functions / function blocks in the
area of heating, ventilation and air conditioning
technology. The function blocks are linked using a
standard tool complying with IEC 61131 before
being loaded to the controller.

2.2.1 Control and regulation functions

• Control
Ventilation control
The air flow rate is controlled using a 1-stage motor
in the supply air. Control is time-based, using a
time program. The time program provides two
switch-on intervals per day.
• Regulation
Type 2 for ventilation systems is used in the first
control sequence for temperature regulation.
Type 2: Mix air flap, cooler, heater
Type 5 is used in the second control sequence for
humidity regulation.
Type 5: Humidification, dehumidification.

Starting up an actual system


In an actual system, the external temperature limit
normally determines when the system is started.
A heating register is flushed with air until a return
flow sensor indicates sufficient energy in the
register.

Starting the system in the trainer


In the trainer, starting mode is not possible as
there is no return and no return sensor for the
heater.
The supply air fan is turned on by a time program
(output BA06). The operating signal (BE16) delays
temperature regulation by 10s and activates hu-
midity regulation.
In a real system, the “FROST” system fault (UE15)
results in the fan being turned off and the inlet and
outlet air flaps being closed. The fans are then
turned back on and the controller can be operated

in circulating air mode. If the frost protection switch
no longer trips, the inlet and outlet flaps can be
opened.
On the trainer, the frost protection switch turns off
the system, i.e. the fan is turned off, external and
extract air flaps are closed, the heater is turned on
(or a valve in the heating circuit is opened). For
safety reasons, the heater is turned on with the fan
on the trainer. The fact that the heater is turned on

(100%) is only indicated in the controller display.

Temperature regulation control loop


The set point is specified for the exhaust air (T6).
Temperature regulation is carried out using an ex-
haust/supply air cascade with P or PI control and
min. and max. limits.
Comparison of the external air and the exhaust air
differentiates between summer and winter mode.
• Winter mode:
– If the supply air temperature (T5) is lower
than the supply air set point (between the
limits: min. supply air set point and max.
supply air set point), the cooler initially
adjusts down to a control signal of 0. The
external and extract air flaps are then
adjusted to a minimum external air compo-
nent. Finally, the heater is used to adjust the
heating power up to 100%.
– If the supply air temperature (T5) is too high,
the heater is first adjusted downwards, the
external and extract air component are
increased and finally the cooler is adjusted
upwards.
• Summer mode:
– If the supply air temperature (T5) is lower
than the supply air set point (between the
limits: min. supply air set point and max. sup-
ply air set point), the cooler initially adjusts
down to a control signal of 0. The external
and extract air flaps are then adjusted up to
100% external air component. Finally, the
heater is used to adjust the heating power up
to 100%.
– If the supply air temperature (T5) is too high,
the heater is first adjusted downwards, the
external and extract air component is
reduced and finally the cooler is adjusted up-
wards.

Humidity regulation control loop


The set point is specified for the exhaust air humid-
ity (H6). Humidity regulation is carried out using an
exhaust/supply air cascade with P or PI(D) control
and min. and max. limits.
– If the supply air humidity (H5) is too low, the
humidification is adjusted upwards.
– If the supply air humidity (H5) is too high, the

humidification is adjusted downwards. If the


supply air humidity is still too high,
dehumidification is carried out using the
cooler.
The maximum value of the dehumidification
control loop and the temperature regulation control
loop is output as a control signal to the cooler.
Simultaneous cooling and reheating reduces the
supply air humidity at the supply air measuring
point (H5). To do this, the temperature regulation
sequence for the heater is raised.
On the trainer, the cooler, humidifier and heater
are operated using 2-point control. The relevant
control signal from the PID controller is used to
actuate the relevant digital output if the value
exceeds or falls below the set value by 3% (with
hysteresis). These limit values for the different
variables must be adjusted once to the dynamics
of the system during commissioning.
The control signals from the PID controller for the
mixed air flap, cooler, humidifier and heater are
provided at the four analogue outputs A.A01 -
A.A04 on the “TROVIS 5571" controller.
To control the ET 605 Recirculating Air Condition-
ing Trainer, the ET 605.02 HVAC System Control-
ler does not use the analogue signals, it uses the
proportionally synchronised on/off times at the
digital outputs BA3 - BA6.

2.3 Commissioning

2.3.1 Initialisation

After connecting to the power supply, the PLC


briefly displays “Initialising system...”. If the display
remains dark or if the contrast is too high or too
low, the display illumination can be adjusted.
If no application is saved in the PLC, the

adjacent start screen specifying the date, time and


current firmware version is displayed.

If an application is saved in the PLC, an applica-

2.3.2 Cold start initialisation

All operating values required to control the Recir-


culating Air Conditioning Trainer must be initial-
ised after loading the user program to the
“TROVIS 5571" for the first time.

To do this, in the
SYSTEM dialog, select
INIT FUNCTION:=1

After successful completion, the parameter shows


the value
INIT FUNCTION:=99.

Entry of TIME PROGRAMS is not affected by the


initialisation.
For the time program, usage times must always be
entered in the TIME PROGRAMS dialog.

2.3.3 Operating the TROVIS 5571

The TROVIS 5571 controller is a programmable


logic controller (PLC), which enables system-
specific programming. As supplied, the memory of
the TROVIS 5571 controller does not contain any
executable applications. An application is pro-
grammed for the ET 605.02 on a PC depending on
the purpose and transferred to the unit.

During commissioning, the current system time


and the current date are entered on the controller
after transferring the application. This is necessary
because the TROVIS 5571 controller uses a time
program (set by the customer).
The current date and the current time shown in the
controller display must be reset after a power
failure of more than 24 hours, as otherwise a
random date and time will appear in the display. If
the current date and the current time are in a range
in which the controller does not work because of
the set time programs, the fan, heater, cooler and
humidifier will not be operated.

The PLC has a plain text display. For operator


actions (querying information, changing settings),
the display is illuminated.

2.3.3.3 Setting the system time

The current date and time must be set immediately


after commissioning and after a power failure of
more than 24 hours.
The system time is set in the setting menu under
“Date/Time”. The Automatic summertime func-
tion can also be activated and deactivated here.
System time: Time-dependent functions in the
saved application are based on the system time
set in the PLC.
Automatic summertime:The time is automati-
cally adjusted to summer time on the last Sunday
in March at 02:00; the time is automatically
adjusted to winter time on the last Sunday in Octo-
ber at 03:00.

2.3.3.4 Querying data

The status of the inputs and outputs and informa-


tion about connected meter bus devices can be
queried in the information menu. No changes can
be made. Analogue and digital outputs can only be
changed in the setting menu (see Samson operat-
ing instructions for manual mode, chapter 3).
The information menu is divided into the following
sub-menus:
– Analogue inputs · Measured values for the
connected sensors
– Analogue outputs · Output values for the
four analogue outputs *)
– Binary inputs · Status of the binary sensors
(On/Off)
– Binary outputs · Status of the binary outputs
(On/Off) *)
– Meter bus · Output values for the meters
connected via M-Bus
*) Settings for the analogue and binary outputs can
be changed after entering the code number in the
setting menu.

2.3.4 Operating the application specific components

When you turn on the fully initialised controller, the


logo of the controller manufacturer appears first.

Pressing the Set key ( ) takes you to the next


screen.

The diagram of the ET 605 system is displayed,


with the most important process variables (includ-
ing humidity and temperature).

Pressing the Set key again ( ) takes you to


the application specific data.

navigate through the menus. Pressing “Back”
followed by the Set key ( ) takes you back to
the previous menu. The sub-menus are in turn

The time programs (periods in which the controller


is active) can be set here.
Settings can be made both for the times on each
individual day of the week (Monday, Tuesday,
Wednesday, Thursday, Friday, Saturday and
Sunday) and for a period for the days Monday to
Sunday.
The days are displayed in English (Monday, Tues-
day, Wednesday, Thursday, Friday, Saturday,
Sunday).

2.4 Shutdown

Turn off the on/off switch on the rear of the unit.

2.5 Maintenance / care

After more than 24 hours with no power supply, the


power reserve for the clock in the controller is
exhausted. In this case, the system time must be
re-entered.

The unit contains two fuses, one on the on/off


switch (230V-1.25A, accessible from outside) and
one in the 5V circuit inside the unit (5V-1A). If the
5V fuse trips, the controller is running but the air
conditioner is not operated.

Humidity sensor measuring range


The humidity sensor components can be used
over the entire measuring range of 0-100% r.H.
Due to their water resistance, they are also
condensation resistant, i.e. condensed water on
the surface of the component does not cause any
damage. However, the characteristic curve will no
longer be linear for as long as there is water on the
component. Usable measured values are only
displayed again after drying.
In continuous operation, the components should
be used up to an absolute humidity corresponding
to a dew point temperature of 60°C.
For short term operation, use up to a dew point
temperature of 90°C is possible.

4 Theory

4.1 General information about system control modes in air conditioning

Automatic mode represents the normal operating


situation, where all controllers and regulators are
running automatically based on the defined
parameters. All safety functions are active.

To run an air conditioner in automatic mode via the


PLC, all components must be set to “Automatic”.
With individual components in manual mode, auto-
matic control is only possible to a limited extent.
Manual mode
Components can be operated manually using the
emergency operation menu or the PLC. Here, it is
possible to influence the set points, release/block
individual switching operations and view system
statuses.
Pressing a selector to switch from automatic to
manual mode is not registered on the PLC.
Manual component mode (emergency operation)
should only be used by trained personnel as
improper operation can cause damage. The
system must always be monitored.
During emergency operation using the manual
operation menu, before turning on pumps it is
always essential to ensure that the associated
gates and valves are open.

4.2 General information on cascade control

Cascade control allows the control quality to be


significantly increased. In particular, this applies to
the dynamic behaviour of the control loop, i.e. the
progression of the controlled variables in response
to changes to the reference variable or interfer-
ence. Control loops with a relationship Tg/Tu < 2 - 3
(Tg= Settling time, Tu= Delay time) are extremely
difficult to control using a simple controller, as the
relatively long delay time means that the controller
is very late in detecting how it needs to intervene.
The solution is to attempt to break down the control
loop into several (normally two) partial loops,
which are controlled individually. As these partial
loops only have a fraction of the total delay time,
they are much easier to control. In this regard, we
refer to multi-loop or interconnected control.

An auxiliary controlled variable xH is acquired in


the loop and supplied to the input of an auxiliary
controller, whose output controls control variable
y. The reference variable w1 for the auxiliary
controller is adjusted by the control variable from
the master controller such that the controlled vari-
able reaches the set value. The auxiliary control
loop, which can intervene to make adjustments
more quickly, resolves all faults quickly at the input

to the control loop.

The subordinate auxiliary controller can have the


same design as a normal controller. However, as
its reference value is specified by the superior
controller, it must have an input for an electric set
point setting. It must also be adjusted to the
requirements of its task in terms of inputs, outputs
etc. As the task of the auxiliary controller is to very
rapidly change the auxiliary controlled variable
proportionate to the set point from the master
controller, a P or PD controller is normally used
here, or more rarely a PI controller. PI or PID
controllers are normally used as a master
controller, designed for control behaviour.

– Set the trainer to “Manual” and turn off all

– Connect the HVAC System Controller to the
