CABLE STRUCTURE
• CONDUCTOR
A conductor is the metallic part of cables that is carrying the electric current
Conductor materials are:
Plain annealed or tin coated copper conductor (to BS EN 1977, ASTM B3,
ASTM B49 & ASTM B 33)
Aluminum (to ASTM B233)
INSULATION
Each core conductor is insulated by extruded plastic material as will follow; the
insulation thickness is selected based on the designated voltage rate complying with
IEC 60502-1 & BS 5467 suitable for 0.6/1.0 KV and above.
The insulation integrity is controlled online by an AC spark tester with test methods
specified in BS EN 62230 and using test voltages specified in BS5099.
• Insulation Material:
Insulation material is selected to match the desired customer requirements and
customer specification.
Our standard insulation color codes are described in Table-1 (i.e. used in the
products of this catalogue), meanwhile the color code as per BS 5467 is offered to
our customers upon their request.

In special cases when cables are to be used under continuous sunlight the insulation
is
Covered by Ultra-violet (UV) resistant Master batch by adding suitable UV proved
additive.
This protects the insulation from deterioration when exposed to continuous sunlight,
the UV
Resistance performance of the Insulation is assessed by using the Arc Xenon test as
per UL
1581
CABLE ASSEMBLY
The Insulated cores are laid up together to form the laid-up cable cores. Extruded
suitable polymer compound or non-hygroscopic polypropylene filler is applied (when
required) between laid up cores to provide a circular shape to the cable.
Polypropylene tape(s) or PETP (Polyester) tape(s) is used as a barrier tape over the
laid-up cores. Such tape(s) will bind the cores together and prevents them from
opening out, acts as a separator between different polymers used in a cable and
works as a heat barrier between the cores and the extruded bedding.
BEDDING
It is like inner sheath or inner jacket, which serves as a bedding under cable armoring
to protect the laid-up cores and as a separation sheath. The bedding is an extruded
PVC Type 9 Compound as per BS 7655-4.2.
ARMOURING
The cable intended for tray application does not require armor in general, while it is
recommended to have an armor for the cables intended for Direct Burial application.
The armor provides mechanical protection against crushing forces. Armor also can
serve as an Earth Continuity Conductor (ECC). The armoring type could be:
• One layer of Galvanized Round Steel Wire to BS EN 10257 is applied helically over
the bedding.
• Aluminum wire armoring for a single Core Cable acts as nonmagnetic armor.
o General purpose PVC Type ST2 compound as specified in IEC 60502-1, or its
equivalent PVC Type 9 to BS 7655-4.2.
o When the cable is required to be ant termite / ant vermin, a special additive
is added to the sheathing compound.
o All cables produced at Coppergat Cables Company with PVC or Halogen free
jackets are complying with the flame-retardant test to IEC 60332-1. Whenever
a requirement for more severe tests as IEC 60332-3 is needed, a jacketing
compound with Oxygen index value more than 30% will be used.
INSTALLATION
Cables with both PVC and XLPE insulation are suitable for indoor and outdoor
applications. For more information Customers may refer to BS 7671 IEE wiring
regulation seventeenth edition

Flexible Control and instrumentation Cables
For generations people have tried to build machines and plants which take on
different functions. To raise, sink, slide, drill, transport and much more, and have
attained fantastic results.
Today we control, inform, weld, pack and transport automatically by electric control
and data cables.
These cables are necessary to ensure a frictionless flow of data and material. We are
able to offer most of these cables for many applications.
This catalogue feature Single and Multi-pair cables utilized in communication services and the
interconnection of electrical equipment and instruments especially in and around process
plants. In addition, these cables are also suitable for process control, monitoring applications
and telemetering applications which require the interconnection of electrical instruments and
control equipment for indoor or underground burials.
If you cannot find a suitable cable in our catalogue, we can fabricate this special
cable on request or maybe we can offer you a similar cable from our stock.
Below are the applicable standards that are used as reference in the construction of
our instrumentation and control cables.

A GUIDE TO FIRE PERFORMANCE TESTS & STANDARDS FOR CABLES
Wires and Cables are like blood vessels in the body which keep us alive. They supply the essential energy to every part of residential, public,
commercial and industrial buildings as well as vital infrastructure facilities, to provide power for lighting, computer systems, electrical
appliances and machinery, etc. Comply with various relevant performance standards to ensure integrity and reliability.
This guide provides you with an idea of the mandated tests and standards to ensure that wires and cables meet international fire performance
requirements.
European Committee for Electromechanical Standardization (CENELEC) - which adopts the standards of the International Electro-technical
Committee (IEC)
- uses the first two to assess flame propagation characteristics of a single wire, and the IEC 60332-3 for similar characteristics test for bundled
cables, which is more stringent.
The British Standards for flame propagation test for single wire and bundled wires and cables are the BS EN 60332-1 (formerly known as
BS:4066- 1) and BS EN:50266-2 (formerly known as BS 4066-3).
The test sample consists of several pieces of cable each 3.5 m long, in order to have the required quantity of combustible material per meter of
specimen. The cables are installed in a metal chamber on the front of a vertical ladder and are subjected to a gas burner flame for a specified
time under controlled air flow. At the end of the specified duration, the burnt and charred portion of the cable must not be more than 2.5 m
from the burner point.
BS6387
This test is performed to investigate the cables ability to maintain circuit integrity under three conditions-fire only, fire with spray of water,
and fire with mechanical shock.
Resistance to fire - the cable while performing at its rated voltage is subjected to gas burner fire at the specified temperature for the
respective categories - Category A - 3 hours at 650°C, Category B - 3 hours at 750°C and Category C - 3 hours at 950°C.
Resistance to fire and water (Category W) is another cable specimen with rated voltage running is exposed for 15 minutes to flame at 650° C
and a further 15 minutes to fire and a continuous spray of water.
Resistance to fire and mechanical shock in this test a new cable sample with rated voltage running is mounted on a vertical panel which is
struck with a steel bar for 15 minutes while subjected to a flame. The burning temperatures required for the respective categories are
Category X (650°C), Category Y (750°C) and Category Z (950°C).
HALOGEN EMISSION
(IEC 60754-1, BS EN 50267-2-1)
To determine the amount of corrosive gases, such as fluorine, chlorine, bromine, astatine and iodine released by the cable, samples of non-
metallic materials (1g) are burned in a tubular oven at up to 800°C. Controlled air flow inside the chamber absorbs the resulting gases in water,
which is tested for its acidity. If the specimen yields less than 5 mg/g of hydrochloric acid it is rated Halogen Free, but if the yield is between 5
mg/g and 15 mg/g it is classed as Low Smoke & Fumes. The results do not determine whether the specimen is totally halogen free.
SMOKE CORROSIVITY
(IEC 60754-2, BS EN 50267-2-2)
This method determines the corrosiveness of the gases released from the cables by burning the insulation material in a furnace at <935°C with
rated air supply for 30 minutes. The effluent gases are absorbed into distilled water, which is then measured for its pH and conductivity. A pH-
value of above 4.3 and conductivity of over 10. mose(us) / mm must be achieved.
TOXICITY INDEX
(ES713)
This Naval Engineering Standard method is used to analyses noxious gas emitted from the burning specimen and the amount that each of the
gas can cause fatality. Sample of the cable insulating material (~1.0 g) is burned in a chamber with a volume of 0.7-1 m3 and the gases emitted
during combustion are detected and collected in order to determine the quantities of the elements, such as carbon dioxide, carbon monoxide,
Sulphur dioxide, nitric oxide, acids, ammonia, etc. The Toxicity Index is derived from the calculated quantity of each gas produced when 10Og
(scaled up) of the material is burnt in air in a volume of 1m3 and the particular resulting concentration fatal to human when exposed to it for
30 minutes, thus determining the critical toxicity factor. The higher the index, the more toxic the insulating material when burnt in a fire. For
example, the toxicity index of an FRT cable is generally known to be lower than 5.
LOI is defined as the minimum concentration of oxygen required to support flaming combustion in a flowing air mixture of oxygen and
nitrogen (in this instance, the downward burning of a vertically-mounted test specimen such as a candle.) The oxygen concentration is
recorded as volume percentage. A higher LOI value (oxygen concentration) means better flame retardancy. For example, with 21% oxygen
index the material will burn by itself automatically at room temperature; LSZH cables require a higher index between 33% and 42%. The test
method allows accuracy of + 0.5% to be achieved.
TEMPERATURE INDEX (Tl)
(IS04589, BS 2782.1)
Research has shown that compared to the conventional oxygen index, higher temperature at which a material will burn in air is a better
determinant of combustibility. When air temperature rises, the Oxygen Index Value falls, thus, the test for Temperature Index (Tl) has been
developed from the LOI method. The apparatus used for the Tl test is essentially similar to that of the LOI test, but the incoming combustion
gas is heated. It tests the flammability of the sample with a small flame to find the optimum temperature at which the specimen will burn
automatically. When a specimen burns automatically in the air with 21% oxygen, the temperature at this point is known as the TI. In case of
coal, the oxygen index will drop to 21% and it will burn automatically when the air temperature reaches 150°C. This temperature for coal is
recorded as its TI.
RECOMMENDATIONS FOR CABLES INSTALLATION
PRODUCT LIFE DATA
Low Voltage cables are not subjected to high electric stress, the XLPE insulating material has a dielectric strength voltage of about 22 KV, with
the best manufacturing and testing practice applied in COPPERGAT Cables Company to ensure best quality insulation .The PVC or PE jacketing
material is very stable against most of the Chemical traces could be existing at the soil, these material with Black color Master batch up to 2.5
% have a strong resistance against UV and Environmental conditions.
The cables have to be selected and installed as per the recommendations mentioned below by keeping such standard of installation and
operation, Low Voltage cables can survive in service for a time of 25 years or more without failure.
CURRENT RATINGS
The current ratings introduced previously in this catalogue have to be followed.
• Cables should be installed and used in association with other equipment in accordance with BS7671 and/or the Electricity Safety, Quality
and Continuity Regulations, as appropriate. In special environments, the appropriate regulations and codes of practice should be observed.
• Minimum temperature during installation
It is recommended that the cables be installed only when both the cable and ambient temperatures are above 0 °C and have been so for the
previous 24 h, or where special precautions have been taken to maintain the cable above this temperature.
MINIMUM INSTALLATION RADIUS
None of the cables specified in this catalogue should be bent during installation to a radius smaller than that given in COPPERGAT product
Catalogues and the offered data sheets, wherever possible, larger installation radii should be used.
PREVENTION OF MOISTURE INGRESS
Care should be exercised during installation to avoid any damage to cable coverings. This is important in wet or other aggressive
environments. The protective cable end cap should not be removed from the ends of the cable until immediately prior to termination or
jointing, especially for cables that do not have extruded bedding. When the end caps have been removed the unprotected ends of the cable
should not be exposed to any kind of moisture.
Insulation failure: the defected section is recommended to be replaced, the replacement should be from joint to joint.
Serving/ jacketing failure: if the water did not ingress through the cable, the jacket will be repaired using proper repairing techniques
carried out by skilled technician. If the water came inside the cables to insulation, for cables suitable for wet location, practically dry the
defected portion before repair.
If the cable is not suitable for wet applications and the underground water engrossed inside it, replacing the defected section from joint to
joint is the recommended solution.
