1 General information
The statements in these instructions shall not restrict, qualify, limit, broaden or extend the contractual
and/or statutory warranty terms and provisions.

Improper handling of equipment may result in considerable personal injury and

The assembly and maintenance instructions specify the following skill requirements for the various activities:
➢ Instructed persons
are instructed in the proper way to perform the appointed tasks and learn about the risks as result of
improper conduct.
➢ Skilled personnel
has professional training, which provides them with the necessary skills, experience and familiarity
with the relevant regulations to execute the assigned work and to recognize and avoid possible
hazard on their own.
➢ Skilled electricians
have professional training, which provides them with the necessary skills, experience and familiarity
with the relevant standards and regulations to execute work on electrical cooling systems and to
recognize possible hazard on their own.
Only reliable personnel may work on the cooling system. Persons who are impaired e. g. due to the intake
of drugs, alcohol or medications shall not be permitted on or around the equipment.
1.3 Designation

➢ Fill the primary circulation of the cooling unit with deionized water exclusively.
➢ Fill the secondary circulation of the cooling unit with raw water exclusively.
➢ Operate the cooling system within the described usage and operating conditions.
➢ Operate the cooling system using the valve settings as described in the instructions exclusively.
Operator
The 'operator' is the person who operates the cooling system for commercial or economic purposes or who
makes the cooling system available to a third party for continuous use and for the time of use assumes the
legal responsibility for the safety of the user, the personnel or third parties.
The cooling unit is intended for commercial use. Therefore, the operator is subject to the statutory
occupational health and safety rules. Aside from complying with the safety rules in these instructions, the
operator and users must also comply with the locally applicable safety, occupational health and safety and
environmental protection laws and regulations. In particular, the following applies:
➢ The operator shall keep informed about the applicable occupational health and safety regulations
and shall also perform a risk assessment to uncover additional hazards, which are unique to the
special local onsite conditions of the cooling system. The operator shall compile a list of these
additional risks with the respective operating instructions for the cooling system.
➢ During the entire life of the cooling system, the operator must ascertain that the above mentioned
site-specific operating instructions comply with the current applicable standards as amended.
➢ The operator shall unambiguously and specifically assign the responsibilities for installing, operating,
troubleshooting and maintaining the cooling system.
➢ The operator shall ascertain that all persons who handle the cooling system have read and
understood all operating instructions. In regular intervals, the operator must further train the
personnel and provide information on hazards.
➢ The operator shall provide the required protective attire and gear for the personnel and ascertain its
use.
Furthermore, the operator is responsible for the proper technical condition of the cooling system.
Therefore, the following shall apply:
➢ The operator shall ascertain compliance with the maintenance intervals specified in these operating
instructions.
➢ The operator shall ensure that all safety devices are functional and complete in regular intervals as
specified in the maintenance plan.
The manufacturer shall not assume liability for damages based on the following:
For specially designed models, models including optional features or due to technical innovation, the actual
scope of delivery may deviate from the elaborations and illustrations in these operating instructions.
For all else apply the agreed obligations according to the delivery contract, the General Business Terms and
Conditions, the delivery specifications of the manufacturer as well as applicable German law as amended.

reproducing them in any way or form either in their entirety or in part, as well as exploiting and/or
communicating their content for purposes other than internal ones requires the prior approval of the FST

of the personnel and the safe, trouble/failure-free operation of the cooling system. You find further safety
information pertaining to actual equipment operations in the sections describing the individual life phases of
the cooling system.

2.3.1 Electricity

Electric shock!
Touching live electric components or wiring carries the immediate risk of a deadly
electric shock. Damaged insulation around electric components or wiring may cause
death or severe injuries.
➢ Upon the detection of damaged insulation, immediately interrupt the mains supply and initiate the
repair of the damaged insulation.
➢ Before performing any work on live components and wiring, be sure to power off the equipment and
wiring and secure this voltage-free state for the duration of the repair or maintenance work. In the
process, comply with the five safety rules.
➢ Never remove fuses or evade their protection. Always use replacement fuses for the proper amperage.
Potential equalisation
Danger!
Touch current and sparks!
In cases of absent or inadequate potential equalisation, touch currents or sparks may
arise. These conditions constitute dangers to life and limb.
➢ Ensure that all flange connections of the cooling unit are earthed; also check whether the potential
equalisation works.

Pressurised water
Warning!
Pressurised water!
Even after turning the cooling unit off, the unit is still pressurised because water
remains in the Expansion tank. When working on defective components of the
pressurised unit or opening them, expanding fluid may escape and cause injuries in
the process.
➢ Wear personal protective attire and gear when working on or with the cooling system.
➢ Before the removal of any components, ensure that no media will blast from the unit.
➢ Before performing any repairs or maintenance, be sure to release the pressure from all pressurised
components.

Splash water!
Water may splash or spray from defective pipes or components. Splash water may
injure body parts and in particular the eyes.
➢ Always wear protective glasses when working on or around the cooling unit.
➢ Never expose body parts to the water jet or hold items into it. Keep persons away from defective pipes
or components.
➢ Trigger an emergency stop. If necessary, take further steps to lower the pressure and stop the fluid
jet.

Risk of injury due to hot operating materials!
During operations, the temperature of operating materials may rise to 60 °C. Touching
these hot operating materials may burn exposed skin.
➢ Always wear personal protective attire and gear and in particular safety gloves when working with
operating materials.
➢ Check whether operating materials are hot before handling them. If necessary, allow the operating
materials to cool.
Hot surfaces
Warning!
Hot surfaces constitute a risk of injury!
During operations, the temperature of component surfaces may rise up to 60 °C. Skin
exposure to the hot surfaces may result in severe burns.
➢ Always wear protective attire and gear and in particular safety gloves.
➢ Before starting to work on the equipment, ensure that the surfaces are cool to the touch
(at ambient temperature).

Rotating parts
Warning!
Risk of injury due to rotating equipment parts!
Working close to rotating equipment parts such as the pump shaft entails the risk of
hair being drawn in by the moving part and the risk of crushing body parts or other
severe bodily injuries.
➢ Never reach into rotating parts and never handle moving parts of the running equipment.
➢ Before performing any tasks involving rotating equipment parts, switch off these rotating parts and
secure them against inadvertent restart.
➢ Be aware of the over-travel time! Ensure that all parts are at a standstill before removing the equipment
covers.

Risk of injury due to sharp or acute edges!
Contact with sharp or acute edges may cause skin abrasion and/or cuts.

Deionized water
Caution!
Health risks due to the ingestion of fully deionized water!
Drinking or otherwise ingesting deionized water poses a severe health hazard.
➢ Contact with deionized water is dangerous for mucous membranes and eyes!
Caution!
Water / glycol mixtures are hazardous to human health.
The ingestion of water-glycol mixtures severely damages human health.
Suspended loads
Warning!
Standing under suspended loads is hazardous to life and limb.
When loads are lifted, they may swivel out and fall. The consequence may be severe
injuries or death.
➢ Never step underneath suspended loads within the swivel range of these suspended loads.
➢ For the transport of loads use only approved lifting/sling gear of sufficient bearing capacity.
➢ Do not use worn or partially shredded sling gear (ropes and straps).
➢ Do not buckle ropes and straps across sharp edges and neither knot nor twist them.
➢ Put the load down from its elevated position when leaving the workplace.
Danger of falling
Warning!
There is a danger of falling when working in elevated places.
Unprotected work in elevated places and the use of unsuitable or damaged ladders,
hoisting platforms or scaffolding will cause people to fall and materials to drop down
from great heights. The consequences may be severe injuries or death.
➢ Therefore, use suitable and safe scaffolding, lifting platforms or ladders when working in elevated
places.
➢ While working in elevated places, safeguard tools and materials against falling to a lower level. Do not
store tools or materials on scaffolding or lifting platforms.
➢ Do not exceed the load bearing capacity of the used scaffolding, ladders and lifting platforms.
➢ Use or wear fall arresting devices if the elevated workplace is not secured by guardrails.
Note!
Risk of damages to the materials!
The pump bearings will warm up when the pump starts without medium (dry run). This
may cause the pump to fail.
➢ Ensure that the pump is filled with fluid before starting it.
Note!
Risk of damages to the materials!
Running the heat exchanger without medium or with medium of improper temperature
may damage the heat exchanger.
➢ Before bringing the heat exchanger into operation, be sure to fill it with the water-glycol mixture.
➢ Before starting the heat exchanger, ensure that the temperature of the cooling medium is between 5
and 25 °C.
Note!
Risk of property damage due to improper de-aeration!
Trapped air in the cooling system decreases the cooling performance; this
performance deficit may damage the cooling system.
➢ When filling the cooling system, be sure to avoid any entrapment of air.
➢ Always de-aerate the cooling system right after the filling with cooling medium is complete.

Function
Butterfly valves are used to open and close pipes in order to segregate components from each other. Moving
the handle opens and closes the butterfly valve. Pay attention to the position indicator when opening or
closing the butterfly valve.

Function
The fine filter is located at the outlet of the ion exchanger and filters particles from the deionized water.

Function
Use the ball valve to manually open and close pipes or to fill and empty the cooling system. The handle (2)
may be turned by 90°. A limit plate (3) delimits the turn. Bore hole (7) allows the insertion of a padlock to
restrict the use of the ball valve.

Function
During operation a controlled amount of deionized water flows through the expansion tank. Enclosed air is
thereby automatically released by the bleeder screw.

Strainers filter particles out of the flowing medium. They protect the cooling system from soiling.

Function
Check valves are valves which are controlled by the backflow of the medium. The obturator (disc, cone,
plate) is first lifted and then opened by the flow. In the event of an incipient backflow (e. g. failure of a pump)
the obturator closes self controlled by its dead weight. This closing process can optionally be supported by
using a spring.

Function
During operation the conductivity of the deionized water increases due to the pipe material and residues.
Therefore, the water circulating in the primary circuit flows through the ion exchanger via a bypass line. The
ion exchange resins remove the salt from the water.

Function
The Three-way valve is used to control the inlet temperature of the deionized water to the converter. If the
cooling unit is shut off, the bypass of the heat exchanger is closed. The whole raw water flows to the heat
exchanger.

Function
The heat exchanger cools the deionized water of the primary circuit. The deionized water flows through the
heat exchanger.
For this purpose, the heat exchanger is filled with raw water as cooling medium. The raw water circulates
constantly through the heat exchanger (secondary circuit). If the temperature of the deionized water is
increasing, more raw water is supplied to the heat exchanger.
The plate package consists of single plates. The plates are equipped with a groove along the rim and around
the ports. The groove holds the gasket which prevents that the deionized and raw water intermix.

The redundant pumps circulate the deionized water of the primary circuit.

Damages to materials!
Screwing in the devices requires slight force to achieve an air-tight connection. Make
sure that you do not exert this force via the top of the housing. Instead, use the
appropriate dedicated wrench and apply this force via the square-cut of the connection
pin. After its assembly, reset the pressure relief valve (3) from CLOSE to OPEN.

Function
Thermometers (1) display the local real temperature of the circulating medium. The devices are maintenance-
free. However, the display must be checked for accuracy once or twice per year. The devices should be
cleaned only with a damp piece of cloth.

Function
The dew point switch is an electronic humidistat intended to detect condensation or incipient condensation
on objects. As soon as the measured surface moisture exceeds the preset limit (approx. 94% RH), the relay
switches. This signal can be used to turn on a heater. The condensation state is signaled optically by the red
LED with the drop symbol. The switching point can be set between 75% RH and 100% RH via the
potentiometer labeled Sensitivity. The green LED with the name POWER indicates that the sensor is ready
for operation.

Function
The unit monitors the flow in liquid and gaseous media.
The unit detects the flow speed to the calorimetric measuring principle and switches the output:
-- output closed if medium is flowing / output open if no medium is flowing.
This applies to the unit on delivery: output = normally open. If necessary, you can change the output to
normally closed operation. It then applies: output open if medium is flowing.
If the flow speed increases, the switching status changes when the switch point is reached.
The typical response time of the unit is 1...10 s. It can be influenced by the switch point:
-- Low switch point = quick reaction with rising flow.
-- High switch point = quick reaction with falling flow.

Falling load!
Standing underneath suspended loads is dangerous because this load may drop down
on you. This may result in serious bodily injuries or death.
For load transports by crane, attach the load hook directly above the centre of gravity.
Never stand or work underneath or close to suspended loads.

Accidents when transporting and lifting loads!
The result may be death, severe bodily harm and property damage.
Be sure to comply with the transport instructions in this document and the applicable
general accident prevention regulation, in particular comply with the information of
your professional trade organisation (BGI, Berufsgenossenschaftsinformation 556).
Always wear personal protective attire and gear as well as protective gloves, boots
and a hardhat.

The manufacturer will package the cooling system in such a way that it can be transported by lorry.

Transport damage!
Improper transport may damage the cooling system. Pay attention to the ambient
conditions for the transport.

Damages to materials during the transport!
Items may fall or overturn if they are improperly transported. This may cause
considerable damages to materials.
Be sure to use all provided anchoring supports. Leave the cooling system in its
packaging until shortly before assembly.
In case of damage or exchange, package the defective component or the cooling system properly for
transport and storage before mounting it on a transport pallet.

Storage and transport!
Use a hood to protect the cooling system from outside influences.
Note!
Damages to materials!
Transport individual components with a forklift only after mounting the components
on a special pallet.
The cooling system comprises sensitive components. Please take note of the labels and warnings on the
packaging.
Caution!
Damages due to improper storage!
Do not stack cooling system parts or modules on top of each other and do not place
any items on top of them.
Store the cooling system and its part only on a pallet on even ground.
Do not store the cooling system or its parts outdoors! Instead, store them in closed dry
rooms protected from sun and rain.
Keep the cabinet doors locked.
Do not expose the cooling system or its modules to harsher than the specified climate conditions. Be sure to
exclude damaging physical or chemical influences.
4.2 Packaging
Immediately upon receipt, check the delivery scope and the packaging for damages and completeness. The
number of packages is stated on the packaging.

5.1 Preparation
The assembly location and construction equipment have to meet the following requirements: In case these
requirements are not met, inform the person in charge at the assembly location and make sure that the
deficits are corrected.
➢ The paths and surfaces must be suitable for the expected loads and transport vehicles.
➢ The paths and surfaces must be passable even in the most inclement weather.
➢ Paths and surfaces must be free of stumbling hazards; install fall protection if necessary.
Lighting
➢ Work, storage and office areas as well as paths and surfaces, escape and emergency paths must
have sufficient lighting.
➢ Keep sufficient working lamps on hand as well as additional lighting in the construction area and
for use in case of a power outage.
➢ Rails must protect from falling from elevated work areas, stairs and platforms.
➢ Mark steps!
Work areas
➢ The construction site must provide sufficient space for the installation.
➢ Please provide suitable space with a secure lock for the storage of tools and materials.
Fire protection
➢ Fire extinguisher: Flammability class A / B / C (water / foam / ABC dry chemical powder)
The following devices must be available and in easy reach in sufficient number:
➢ The personnel must be familiar with the access ways to medical facilities.
➢ Please organise first aid procedures before the assembly work begins.
➢ Please provide suitable hoisting, lifting and transport vehicles and tools (cranes, forklifts etc.)
➢ Please also kindly provide suitable transport straps, dee shackles etc.
5.2 Connections

6.1 Requirements
Ensure that the cooling unit is properly mounted. Make sure that all electric interfaces are checked and
connected.
➢ Fill cooling unit with liquid until the expansion tank has enough liquid.
➢ By briefly opening the top vent ball valve, the cooling unit can be vented.
7 Maintenance
Proper and timely maintenance and repair are prerequisite for using the cooling system for the maximum
time.

9.1 Recycling
After its useful life, the equipment parts of the cooling unit should be repurposed as parts. For economic and
ecological reasons, this is preferable to recycling.
However, if there is no demand for such parts, the cooling system must be completely dismantled for
recycling.
The individual are to be sorted by type and percentage of materials:
The materials must then be recycled in an environmentally friendly fashion. The electronic components must
be finely shredded. The shredded electronic components must then be subjected to a pneumatic cleaning
procedure to separate metallic materials from the lighter non-metallic particles such as synthetic materials or
varnish particles. Then use a magnet to isolate iron and steel particles from the shredded material.

Improper handling of environmentally hazardous substances endangers the
environment!
Improper handling and disposing of environmentally hazardous substances and waste
products may cause considerable damage to the natural surroundings.
➢ Always comply with the following instructions for the handling of environmentally hazardous materials
and their disposal.
Electronic components
Electronic components such as displays, contactors and cables may contain poisonous substances. These
poisonous substances may not find their way into the environment. Therefore, the disposal must be done by
disposal specialists.
Batteries or accumulators
The accumulators or batteries of uninterruptable power supplies (UPSs) contain toxic heavy metals. They
are subject to hazardous waste management and have to be brought to communal collection centres for
disposal or disposed of by specially qualified disposal companies.
Glycol mixture
Glycol mixtures contain toxic substances, which are hazardous to the environment. These mixtures may not
be discarded into the environment. A qualified disposal company has to dispose of such substances.
