Shims
♦ Gauge shims at several points with a micrometer. The various
thicknesses make it possible to achieve the exact shim thick‐
ness required.
♦ Check for burrs and damage.
♦ Install only flawless shims.

Bolts and other components that come into direct contact with the
gearbox have a surface with varying finishes in relation to it.
The use of substitute components causes contact corrosion
(screws. nuts. washers ...). The gearbox housing and clutch hous‐
ing are damaged.
Generally install parts which are indicated in the ⇒ Electronic
Catalogue of Original Parts .
♦ Clean all threaded holes into which bolts are screwed in with
locking agent, using a thread tap to remove locking agent res‐
idues. Otherwise there is a danger of bolts shearing when
subsequently being removed.
♦ Tightening torques are for unlubricated nuts, bolts and screws.

Installing
Installation is performed in the reverse order, while paying atten‐
tion to the following:
-1- - Socket wrench (SW 14)
• Replace the pin after removing.
– Slightly press on the clutch pedal and insert a new bearing bolt

• It is important that the bolts -A- are positioned horizontally.
– Turn the bearing bolt to the right in -direction of arrow-.
• The detents -B- must engage audibly.
• Then the bolts -A- are positioned vertically.

– Press the clutch pedal so that a new carrier bolt -1- can be
inserted as far as it goes for the tappet/master cylinder.
• The catches -arrows- for carrier bolts -1- should jump into
place.
– Connect the battery ⇒ Electrical system; Rep. gr. 27 ; Battery;
Disconnect and connect battery .
– Unscrew screw -2-, unhook crash strut -1- and push it to the
side.
– Press the catches -arrows- and detach the carrier bolt -1- of
the master cylinder tappet to the right.
Installing

• The bearing shells -arrows- of the bolts -1- are installed.

When the return hose is pinched off using hose clamp - MP7-602
(3094)- -A-, it is deformed, however the return hose is not defec‐
tive.
– Release the clamp e.g. with a screwdriver and remove the
pipe/hose line -1-.
After disconnection, the supply hose can be closed -1- with the
lock tool - T10249/1- -3-.
• After removing the hose clamp - MP7-602 (3094)- -A-, the re‐
turn hose must be moved back to its initial shape.
– Pull out the securing clip -1- as far as the stop and disconnect
the pipe hose line -2- from the connection to the slave cylinder.
– Close the openings.
Close the open lines and connections, if necessary with a clean
plug from the plug set for engine - VAS 6122- .
– Loosen tube-hose line and remove.

• When loosening, the stop must be slackened -2- using the bolt
-1-.
• If the stop does not slacken, push the bolt towards the two-
mass flywheel.
– Remove pressure plate and clutch plate.
Installing
Installation is performed in the reverse order, pay attention to the
following points:
• Assign the clutch disc and pressure plate in accordance with
engine identification characters ⇒ Electronic Catalogue of
Original Parts .
• The two-mass flywheel. pressure plate and clutch disc are as‐
signed to each other and must not be installed together with
components from other manufacturers.
• Clean input shaft splines and, on used clutch plates, hub
splines.
• Remove corrosion and only apply a very thin layer of grease
for serration spline - G 000 100- on the drive shaft serration.
• Then move clutch plate to and fro on input shaft until hub
moves freely on shaft.
• Remove all excess grease.
• Replace the clutch discs and pressure plates if the riveting is
damaged or loose.
• Check whether the dowel sleeves for centering the gearbox
are present in the cylinder block, insert if necessary.
• If dowel sleeves are not fitted, difficulties shifting gears, clutch
problems and possible noises from the gearbox (rattling of
gears which are not engaged) could occur.
• Pressure plates are protected against corrosion and greased.
Only clean the thrust surface as otherwise the life of the clutch
may be considerably reduced.
• Clean the friction surfaces for the clutch pressure plate and for
the flywheel thoroughly (remove grease).
• In order to reduce unpleasant odours if the clutch is burnt,

• The thrust surface of the pressure plate and the clutch disc
lining must fully rest against the flywheel before the screws are
inserted.
• Pay attention that the stop bolt (position sensor) -arrow- can
move freely.
– Screw in all the screws by hand uniformly. until the bolt head
rests against the pressure plate.
– Bring all bolts to the specified torque crosswise in small
stages.
• The stop pin -arrow- must lift off the pressure plate.

Installing

– Press the gearshift knob together with the collar as far as the
stop onto the shift lever.
– Secure the gear shift knob with clamp -arrow- e.g. with hose
binding claw - V.A.G 1275A- to the shift lever.
Removing
– Undo frame -B- together with the collar -A- from the central
console -in the direction of arrow-.
– Pull collar upwards, inside out over gear knob.
– Open clamp -arrow- and pull off gearshift knob together with
the collar.
Installing
Installation is performed in the reverse order, while paying atten‐
tion to the following:
– Press the gearshift knob together with the collar as far as the
stop onto the shift lever.
Note
When inserting the gearshift knob on the shift lever the gearshift
knob must lock into the round slot of the gearshift lever.

Due to excessive pressure or improper support, the switch
housing can be damaged, the base plate may be deformed.
– Only slightly tension the switch housing.
– The shift housing must be secured from two supporting
plates to prevent damage to the base plate.
– With unlocking tool - T10236- , press off the shift cable -1- and
dialing cable -4- from the pins of the shift mechanism.
– Remove the shift cable and selector cable from the switch
housing.
– Remove the securing clips -1- and -2- on the cable support
abutment.
– Remove the shift cable and selector cable from the cable sup‐
port abutment.
Installing
Installation is carried out in the reverse order. When installing,

splines too. Apply a very thin layer of grease - G 000 100- to
the shaft serration. The clutch plate must slide easily to and
fro on the input shaft.
• Check whether the dowel sleeves -A- for centering the gear‐
box are present in the cylinder block and insert missing
sleeves. If the sleeves are not provided, problems while shift‐
ing and with the clutch could, and the gearbox could be noisy.
• Check that the intermediate plate is seated correctly.
• Watch out for all lines, coolant hoses and the gear selector
cable when raising the gearbox.
• Check clutch release bearing for wear and replace if neces‐
sary.
• The gearbox is set in the gearbox mount - 3282- .
• The engine is tilted using the engine support - T10533- .
– Turn the gearbox downwards and backwards in the differential
gear area before raising via the gearbox cover - 3282- spin‐
dles.
– Carefully lift the engine and gearbox jack and adjust the posi‐
tion of the gearbox with the gearbox mount spindles.
– When lifting, carefully guide the left flange shaft -B- past the
subframe console -arrow-, slowly lift the gearbox in the differ‐
ential gear area and gradually move it into the installation
position.
• When lifting and handling the gearbox, make sure that it does
not touch the other units.
• The engine and gearbox must be in line.
• Slide in the engine and gearbox by hand until the engine flange
and the gearbox flange are in contact.
• Do no trap any lines when inserting the gearbox.
– Adjust the gearbox mount - 3282- via the spindles in such a
way that the engine and the gearbox are aligned.
– Position the gearbox carefully onto the engine until the gear‐
box flange touches the entire scope of the engine flange.
– Screw the gearbox to the engine with all screws accessible
from below and tighten it

– Remove the gearbox mount - 3282- from the gearbox.
– With the engine support - T10533- spindle, put the engine/gear
unit in the initial position and remove the engine support .

– For example, move the console into the correct position with

– Unscrew screws -A- for synchronizer body and 5th gear pin‐
ion.
• For this step, engage the 5th gear -arrow 1- and 1st gear
-arrows 2- and -3-.
• The input and output shafts are blocked after engaging both
gears. Now it is possible to release the two bolts.
• If the shafts are not replaced, carefully clean the threaded
holes using a thread tap to remove locking agent residues.
Remove 5th gear synchronizer body with sliding sleeve and ar‐
resters.
• Use extractor - T10309- .
– First of all insert a shell - T10309/1- between the 5th gear pin‐
ion -A- and the support of the 5th gear shift fork -B-.
• The shell - T10309/1- must be positioned below the synchron‐
izer ring.
• If necessary, the shell must be pressed into the end position.
– Turn the shell - T10309/1- to the opposite side in the
-direction of arrow-.

– Heat the gear pinion using the hot-air blower - V.A.G 1416- .
• When pulling off the gear pinion make sure the hooks do not
bend outwards.
• Check 5th gear for damage after removing.

two gears, the synchronizer body and 5th gear pinion cannot
rotate. Now it is possible to tighten the two bolts.

– Remove the safety clip -3- and remove the cable lock -2- from
the gearshift lever -1-.
– Remove the relay lever and gearshift lever.
• Replace the safety clamp -3- after removal.
• Before removing the relay lever, detach the lock from the se‐
lector cable.

– Remove the locking clip -arrow 1- and remove the relay lever
together with the cable lock.
– Remove the nut -arrow- and remove the gearshift lever -1-
from the switching unit bolt.
• If the gear shift lever can not be removed, use a commercially-
available puller.

• For this step, engage the 5th gear -arrow 1- and 1st gear
-arrows 2- and -3-.
• The input and output shafts are blocked after engaging both
gears. Synchronizer body and pinion cannot rotate. Now it is
possible to release the two bolts.
• If the shafts are not replaced, carefully clean the threaded
holes e.g. using a thread tap to remove locking agent residues.

Detach the gearbox housing in such a way that it does not come
in contact with the 5th gear pinion and attach the hangers.

moved of sealant residues.
• When selecting the adjusting washer, the outer ring / tapered
roller bearing used must be distinguished

– Insert output shaft and tighten nuts for bearing support.
– Turn output shaft 20 to 30 times in one direction.
It must be turned in one direction so that the rollers/tapered roller
bearings settle in one direction. Otherwise, the measurement re‐
sult can be falsified.

Removing
– Remove the front left wheel ⇒ Chassis, axles, steering; Rep.

– Remove the sound dampening system ⇒ General body re‐

– Remove the front left wheelhouse liner ⇒ General body re‐

– Turn the steering to full left lock.
– Release nut -1- and loosen anti-roll bar bracket -3-.

the drive shaft .
– Tie up the drive shaft as far as possible.
• Avoid damaging the paintwork on the drive shaft during this
operation.
– Place the catch pan under the gearbox.
– Unscrew the fixing screw for the flange shaft, to this end insert
two screws in the flange and using a tyre iron hold the shaft.
– Remove the flange shaft with pressure spring.
– Pull out sealing ring for flange shaft with Multi-purpose tool -
MP3-419 (VW 771)- .

Note
– Release fixing screw -arrow- for right flange shaft. To this end
insert 2 screws in the flange and counterhold the flange shaft
using a tyre iron.
– Remove flange shaft together with pressure spring.
The sealing ring is in a metal sleeve, they are removed together.
A leg is located in the inner diameter of the bushing.

Remove and install the short tensioning sleeve (with round slot)
for the differential bevel gear shaft
Removing
– Cover inner ring/tapered-roller bearing to avoid any possible
damage and swarf.
– Drive out tensioning sleeve with a chisel. position the chisel in
the circular slot.
Installing
– Drive into the differential gear housing up to the stop.

3 Setting overview
When working on the gearbox it is only necessary to re-set the
drive shaft, output shaft or differential gear if parts were replaced
that directly affect the setting of the gearbox.
