1 Technical Data
NOTE
Refer to the machine manuals or operating instructions of the respective
machines for the technical data of the individual machines. The machines are
listed with their item designations at the end of this section. For the
documentation for an individual machine, refer to the Table of contents in the
first folder of the overall documentation. The table of contents lists the machines
and units in accordance with their positioning in the plant. However, the table of
contents does not include all sub-items that are in the flowsheets. Refer to the
respective main items for information on the sub-items.
Consult the technical documentation of the respective manufacturer or supplier
for the technical data of machines not supplied by POLYSIUS AG Beckum.
Instructions for the control of the plant are included in the process functional
diagrams of POLYSIUS AG and in the documentation of the control system.

1.2. List of machines


NOTE
For a correct description of the plant and of the plant operation it is also
necessary to consider plant components and machines not included in the
scope of supply of POLYSIUS AG.

Two of the four silos each use a joint silo dedusting system (BF01). This
document describes a block of two silos. The other block is identical and is not
described here.

2 Safety
NOTE
Be sure to comply with the general safety instructions in the supplement
Important notes on the documentation.

Use
• The plant is exclusively intended for the storage, conveyance and transport of
bulk materials, ranging from dry pulverised materials up to fine-grained and
fluidisable materials.
Be sure to comply with the specifications of the maximum permissible
temperature and the permissible moisture content indicated in the section
Technical Data.
• Any use other than the intended use (e.g. storage of flammable or explosive
bulk materials) is forbidden. POLYSIUS AG is not responsible for damage
resulting from any use other than the intended use. All other use is at the
owner's own risk.
• The intended use also includes compliance with the instructions in the
operating manual, the machine manuals, and the operating instructions.
Operation
• Any safety checks before or during operation depend on the relevant national
regulations. The plant management is responsible for the performance and
recording of such checks.
• If changes in the plant or its operating behaviour relevant to safety occur, shut
the plant down immediately.
• All silo doors and access openings must be closed and secured with padlocks.
Inspection
• Be sure to comply with all warning signs and safety instructions on the
machines as well as in the machine manuals and operating instructions.
• Make absolutely sure that all machines and motors whose operation might
endanger persons or equipment are switched off and safeguarded against
restarting for the entire duration of the inspection work.
• Make absolutely sure that all rotating parts of the machines have come to a
complete standstill before you remove any protection devices or open any
covers.
• Before starting work on the machines, make absolutely sure that there is no
danger of suffering burns when touching the machines. Before opening any
inspection and service covers, make absolutely sure that there is no longer
any hot material inside the machines.
• Remount all protection devices and properly close all inspection and service
covers after the inspection work has been finished.

3 Components and mode of functioning


The silo plant consists of four identical silos for storing cement. Each individual
silo can be fed with cement.
The silo installation performs the following functions:
• storing the cement
• conveying the cement to the bulk loading facility and to the packing plant

3.3. Mode of functioning


Main structural units of the tangential storage silo are
• the silo shell with silo cone (central cone)
• the central chamber underneath the silo cone

Ventilation system
The tangential silo and the central chamber must be vented via filter installations.
To prevent heat accumulations, the venting system of the silo cone is located in
the room below the silo cone.

Tangential silo
The tangential silo is used for interim storage of dry, fluidisable bulk materials. It
is continuously fed through the silo inlet. The maximum filling level is set by
means of the filling level limit switch.
The current filling level in the tangential silo can be determined by filling level
measurement (continuously, in case of radar measuring, or if the filling system is
shut down, by means of the silo pilot).
Air is blown through the stored bulk material via aeration boxes, fluidising the bulk
material and making it free-flowing. Due to the slanting floor surface, the fluidised
bulk material flows via the silo outlet frames into the downstream outlet
apparatuses.
The aeration boxes and the silo outlet troughs in the tangential silo are supplied
with air from the blower via piping. The air flow rate can be adjusted by manual
valves.
The aeration system of each aeration sector can be turned on and off by shut-off
devices.
10 outlets are arranged beneath the main silo compartment. Each outlet is
equipped with an outlet apparatus. The outlet apparatus consists of a manual
gate valve, a pneumatically controllable rotary flow-regulating valve and a
FLUIDOR® pneumatic trough conveyor arranged downstream of it.

Central chamber
The bulk material is continuously fed into the central chamber via the outlet
apparatuses.
The filling level in the central chamber is kept constant via continuous filling level
measurement and the corresponding control loop for controlling the outlet
apparatuses downstream of the main silo compartment. Overfilling is prevented
by means of a filling level limit switch.
The bulk material is aerated through the aeration floor and thus becomes free-
flowing. It can be discharged via the aerated discharge troughs and the outlet
apparatuses.
The aeration floor and the downstream outlet apparatuses are supplied with
fluidisation air from a blower.
Cement is discharged from the central chamber via three outlet apparatuses: The
outlet apparatuses 5K1.DD02 and DD03 convey material to the pneumatic trough
conveyors 6C1.TC01 and 6C2.TC01 of the packing plants 1 and 2, DD01 is used
for truck loading.

Discharge of material from the silo


The cement is extracted via an outlet apparatus. In the process flow downstream
of the outlet apparatus, flowmeters are installed for capturing the quantity of
cement discharged. By controlling the aperture angle of the rotary flow-regulating
valves in the outlet apparatuses, the flowmeters make the apportioning of a
continuous flow of bulk material possible.
Beneath the main silo compartment, multiple outlets are arranged all-around.
Each outlet is equipped with an outlet apparatus. The outlet apparatus consists of
a manual gate valve, a pneumatically controllable rotary flow-regulating valve and
a FLUIDOR® pneumatic trough conveyor arranged downstream of it.
Only one outlet is open at a time (operating mode 1). Furthermore, only one
aeration sector is activated at a time. Thus, for instance, only individual aeration
surfaces are simultaneously aerated in the silo.
The duration of the discharge from an outlet is previously calculated on the basis
of the material properties and the ambient conditions, and then permanently set.
The initial setting of the discharge time (period of time that starts with the signal
"Rotary flow-regulating valve open" and ends with the signal "Close rotary flow-
regulating valve") should be 15 minutes. The next aeration sector to be activated
must be a sector that fulfils the condition "angle of rotation > 90°". However, the
selected sector must be 3, 5 or 7 sectors further because otherwise not all the
sectors can be activated during a cycle. The information on this switching cycle is
contained in the process functional diagrams.
The individual aeration surfaces are activated by valves. The air flow rates are set
in percent by means of throttle valves.
One rotary blower is allocated to the main silo compartment.

Filling
The tangential storage silo is used for interim storage of dry, fluidisable bulk
materials. The material to be stored is fed in via the upper inlet openings (1.5).
The maximum filling height is limited by the filling level limit switch (1.8).
The respective filling levels in the tangential storage silo can be additionally
determined by the silo pilot (1.7) or continuously by radar measurement.

Emptying
This tangential storage silo is emptied via the aerated silo outlet openings (1.11).
Air is blown through the stored bulk material via the aeration boxes (1.13),
fluidising the bulk material and making it free-flowing. Due to the slanting floor
surface the fluidised bulk material flows via the silo outlet openings (1.11) into the
downstream outlet apparatuses (2).
The bulk material is fed into the central chamber (3) via the outlet apparatuses.
The filling level limit switches (3.9) are used to monitor the filling level in the
central chamber.

3.4. Electrical interlock


The drives of the machines in the plant or in a plant section are interlocked with
one another. If one machine fails (e.g. due to overloading), then all drives in the
process sequence upstream of the failed machine are switched off automatically.
This arrangement prevents blockages and machine damage.
The sequence for switching the individual drive units on and off is stated in the
documentation of the control system.

3.5. Conveying equipment to the silos


The cement for the silo plant comes from the cement grinding plants, see for this
purpose the operating manual for the cement grinding plant.
The collected fines from the cement grinding plant are conveyed via pneumatic
trough conveyors, Aeropol vertical conveyor, diverter gates and pneumatic trough
diverters to one of the four cement silos 5K1.SL01, 5K2.SL01, 5K3.SL01 or
5K4.SL01. For details see the operating manual for the cement grinding plant.

3.6. Conveying equipment from the central chambers of the silos


The cement from the silos is loaded on trucks or conveyed to the packing plants.
Each central chamber of a silo is provided with three outlet devices. The four
outlet apparatuses 6Cn.DD01 (n = 1,2 or 3) convey the material to the truck
loading facilities under each silo.
The outlet apparatuses 6Cn.DD02 convey the material to a FLUIDOR® with
distributor to two packing lines, the outlet apparatuses 6Cn.DD03 convey the
material to a second FLUIDOR® with distributor to two other packing lines.
Conveyance to the packing lines has priority over truck loading.

3.7. Control system structure


Almost all the control and monitoring functions of the group silos and the cement
conveyors are implemented by the decentralised host computer. Basically, these
functions include:
• Monitoring of the filling level in the central chamber (by means of filling level
measurement and filling level limit switches)
• Activation of the dedusting system of the central chamber
• Activation of the discharge from the silo and the associated aeration sectors
• Activation and monitoring of the conveyors in the cement conveying
equipment (speed monitor, temperature switch, power consumption and
check-back signals)
• Control of the gate valves and the diverter gates and position indication and
monitoring in the cement conveying equipment
• Activation of the blowers for the aeration of the silo and the mixing chamber

4 Commissioning
NOTE
Be sure to also perform the checks specified in the machine manuals of
POLYSIUS AG and in the operating instructions of the respective
manufacturers.

‰ Perform a test run of all machines belonging to this functional group or the
subsequent functional group.
‰ Adjust all machines of the functional group in accordance with the
specifications contained in the machine manuals.

4.1. Settings before commissioning


‰ Set all hand throttle valves of the aeration system to the position shown in the
control description of the silo when commissioning begins.
‰ Adjust the silo pilot (1.7) for filling level measurement or continuous filling level
measurement in accordance with the manufacturer’s instruction and check the
equipment for proper functioning.
‰ Adjust the filling level limit switch (1.8 and 3.9) according to the manufacturer's
instructions and set the switching point.

4.2. Settings after trial operation with cement


When the plant has been assembled in accordance with all documents, the
control system functions in accordance with the specifications and all presettings
(cycle times, setting of the hand-operated throttle valves) have been made in
accordance with the description of the silo control system, alterations of settings
and operations are, as a rule, not necessary after a trial operation.
We recommend, however, optimising the discharge from the main silo
compartment in order to provide as much fluidisation air as possible for activation
of the material in the main silo compartment minimising at the same time the
amount of aeration air for the Fluidor to the central chamber.
For this purpose, the supply of air for the rotary flow-regulating valve and for the
Fluidor trough conveyor to the central chamber is progressively reduced by
means of hand-operated throttle valves to a level that still ensures continuous
conveying is without any problem. The optimisation measure ensures that more
fluidisation air is available for activating the material in the silo.

5 Starting the plant


NOTE
The conveyance of cement and filter dust to the silo is started when the whole
grinding plant for cement is started. For information about the start-up of the
grinding plant, please refer to the operating manuals for the Cement grinding
plant.

5.1. Operation of the silo / discharge from the silo


The modes of operation "Start-up", "Continuous operation" and "Shutdown"
proceed in chronological order (see corresponding sections). If any faults occur,
follow the instructions in section 8.

5.2. Startup
The operating mode used to discharge material from the silo to the packing plant
is basically the same as that used for loading the trucks. It is possible to
simultaneously keep several outlets in operation. When doing this, be sure to
observe the interconnection of the two operating modes.
If the discharge from the silo to an installation has been started, it is not
necessary to start up the silo again for discharge to another installation.

Startup for discharge to the packing plant


All valves are closed.
• Start the downstream conveyors leading to the packing plant.
• Start the filter fan.
• Start the fan of the venting system.
• Start blower to aerate the central chamber.
• Open the valve of the outlet assigned to the respective installation.
For details of the procedures, see the process functional diagrams.

Startup for discharge to the truck loading facility


The activation is identical with the previous procedure.
All valves are closed.
• Start the downstream conveyors leading to the truck loading facility (e.g.
mobile loader).
• Start the filter fan.
• Start the fan of the venting system
• Start blower to aerate the central chamber.

• Open the valve of the outlet assigned to the respective installation.


• Scan 1: Filling level in central chamber >50% (by means of the bar probe)
• Yes: Open rotary flow-regulating valve for truck loading facility.
Conveying to the truck loading facility begins, initial setting 50%, the exact
value for 200 tph has to be set during commissioning.
• No: Filling level must continue to rise.

6 Shutting down the plant


The modes of operation "Start-up", "Continuous operation" and "Shutdown"
proceed in chronological order (see corresponding sections). If any faults occur,
follow the instructions in section 8.

6.1. Switch-off sequence for the silo

The silo can be switched off, no matter what sector the cement is being
discharged from.

The aeration and venting system of the silo cone should remain in operation in
order to maintain a constant temperature under the cone.

Interruption of operation
• If malfunctions of the sensor system or the conveyors occur, the silo should be
shut down as described above.
• In the event of a power failure, all rotary flow-regulating valves of the silo
(main silo compartment and central chamber) must unconditionally be closed.
The valve position for the "Close" procedure must be open when de-
energised, also in the case of a power failure.

7 Operation
7.1. Aerating/emptying the central chamber

WARNING
The silo has to be run until empty at least once a year in order
to prevent damage to the silo and maintain the silo's ability to
function properly.
This applies to the large main silo compartment and also to the downstream
central chamber.
After having been emptied, the silo floor and the aeration boxes in the main
silo compartment have to be inspected and checked for damage and irregu-
larities.
This work has to be properly recorded.

The modes of operation "Start-up", "Continuous operation" and "Shutdown"


proceed in chronological order (see corresponding sections). If any faults occur,
follow the instructions in section 8.
Only one outlet of the main silo compartment is in operation at a time. Maximally
one bulk loading truck and two Fluidor conveyors to the packing plants can be fed
from one central chamber at a time. The material quantity discharged via the 3
routes is the maximum theoretical quantity that can be discharged from an outlet
of the main silo compartment.
The route to the packing plant has therefore priority over bulk loading. The bulk
loading is monitored by means of the filling level in the central chamber and the
position of the rotary flow-regulating valves downstream of the main silo
compartment. When the position of the rotary flow-regulating valves is more than
95% open for a fixed period, the selected positions of the rotary flow-regulating
valves in operation for bulk loading are reduced by a factor for a fixed period.
Then, the position of the rotary flow-regulating valves upstream of the central
chamber is queried again, and when the value for the setting signal is smaller
than 95%, the rotary flow-regulating valves can return again to the position to the
position specified by the filling mode.

7.2. Continuous operation


During continuous operation, the central chamber and the main silo compartment
are operated separately. There is no mutual effect on the respective modes of
operation. For details of the mode of operation, see the process functional
diagrams.

7.3. Mode of operation during long stoppage times


If no material is discharged from the silo for a longer period, consolidations of the
cement may occur (depending on the environmental conditions and the grinding
plant operating conditions), which make the subsequent discharge of the cement
more difficult. Therefore it is advisable to recirculate the material stored in the silo
at weekly intervals in the case of longer stoppages.
To do so, the same operating modes ("Start-up", "Continuous operation" and
"Shutdown") are used as those for the discharge to the packing plant.
Once a week, a complete cycle (i.e. discharge from all sectors) should be
performed in accordance with the specified discharge times. The discharge
capacity can be reduced accordingly.

Continuous control cycle in case of interruptions


If the operator stops the discharge of cement from the central chamber via the
function “End of discharge“ or via Emergency off, the last two active aeration

When the silo aeration is started again, the control system activates the next
sectors following the stored sectors in the normal sequence, as if silo operation
had not been interrupted.
This control cycle ensures that, for instance in the case of many single starts and
intermediate stops, the cement is discharged from different sectors of the silo and
not always from the same place. Homogeneous discharging of the silo is
therefore ensured.

8 Trouble shooting
Provided that maintenance work is properly carried out and that the plant is
correctly operated, faults should not occur. However, if operating trouble does
occur, its cause must be determined and eliminated immediately.

NOTE
For trouble shooting at the individual machines and units, consult the machine
manuals or operating instructions of the respective machines. The trouble
shooting instructions below refer to faults that affect the entire installation
described in this operating manual.

Procedure in the case of malfunctions


If the sensor system or the conveyor system fails, the installation should always
be shut down according to the normal procedure described in section 6.
In the event of a power failure, the valves must unconditionally be closed.
The valve position for the "Close" procedure must be open when de-energised.

Fault Cause Elimination
