1.0 Introduction

This method statement presents the procedure and method for remedial works on
diaphragm wall at Contract T08 , Design & Construction of Sewer Tunnel for the Deep
Sewerage System Phase.2 . The methods will be deployed on the common defects found
on the diaphragm wall construction. The common defects are;
1) Exposed of Reinforcement Bar
2) Unsound Concrete
3) Water Leakage
4) Misaligned/Missing Coupler
5) Insufficient Starter Bar Length
6) Honey combed or void near/beyond Couplers

4.1 Exposed Reinforcement bar/Honey Comb/Unsound Concrete on the D/W surface

The main cause of above caption defects for diaphragm wall is generally due to;

1) Localised unstable soil layer slides and remains on the reinforcement cages prior
lowering of the reinforcement cage or during the concreting process.
2) Bentonite inclusion during the tremie casting

Method of Rectification:

Conditions A: Honeycombed within the concrete surface or less than 35mm of exposing
reinforcement surface. "Referred to Table.2 Item.1&2".
For the above mention defect condition following rectification work shall
be adopted
1. Remove any intact loose concrete, loose scale and rust from the steel bar,
and degreasing the reinforcement if necessary or if presence of oil or
grease.
2. Clean the surface with clean water and compress air blow for any loose
particles.
3. Apply Zentrifix KMH on the whole repair surface by brush and allowed
for 1 hour curing (In the case of exposed reinforcement at repair surface)

4. Apply NSG by brush covering the whole repair surface and allow for the
primer become “tacky” before proceeding in applying the NSG by trowel
until the steel reinforcement fully cover as well as level to the diaphragm
wall surface.(Note: Stocrete NSG-H or Equivalence N.S Grout Cement
could be used as mention in table.1 above. It is subject to authority's
material approval prior to work)
5. Allow for the treatment surface to cure for 7days.

Conditions B: Honeycombed, Unsound concrete or voids beyond the reinforcement but


depth less than 100mm beyond reinforcement.
"Referred to Table.2 Item.3".
Gravity flow Grout method shall be applied for above mention defect.
Gravity flow Grout method shall be carried out according to following
procedure;
1. The unsound concrete will be hacked or removed by means of electrical
breaker or hand air tools.
2. The hacking works complete, once all the unsound concrete had being
completely removed and bentonite mud on the reinforcement bar will be
brushed off with steel wire brush.
3. The sound concrete surface will be clean with water.
4. Inspection by QP(S) will be called for once the cleaning works completed.
5. Bonding agent "Zentrifix KMH" to be apply to the contact concrete
surface before installation of the formwork.
6. Formworks will be installed after approval by QPS.
7. The formworks will be secured and tie back with GI wire.
8. Temporary secured bracing or propping will be provided and figure.1
shows the typical details for setting up works.
9. All the gaps are sealed with cement or sponge.
10. The mixture ratio for the non shrink grout and water can be referred to
the manufacturer's specification attached in "Appendix. F ".
11. The non shrink grout and water will be thoroughly mixed with electric
hand mixer.
12. Figure.2 shows the mixed grout will then poured into the gap by gravity
method.
13. A wooden hammer will be used to thump the formwork at the grout
filled level, this method is essential in ensuring the entrapped air inside
the grout will be released and proper compaction is achieved.
14. The grout will be filled up to the level tip of the formwork as shown in
figure 3.
15. The excess grout will be chipped-off same level of the existing diaphragm
wall surface.
16. Following Figure.1 to 4 show the Illustrated Sequence of Pour /Flow
grout procedure for the Honey Comb Repair Work.

Conditions C: Honeycombed or voids beyond the reinforcement but depth more than
100mm beyond reinforcement. "Referred to Table.2 Item.4".

If defect void area, honey comb depth is more than 100mm beyond the
couplers/reinforcement bars, there shall be applied Pressure grouting
method to rectify the diaphragm wall surface. General procedure of pressure
grout method is mention as below;
1. Remove all defective loose concrete with electric or pneumatic breakers
till sound concrete and wash concrete surface with clean water.
2. Install chicken wire mesh to cover the steel reinforcement and fill in with
aggregate (size: 20mm~35mm).
3. Erect formwork with proper anchoring or strutting.
4. Seal all edges of formworks with quick set cement to ensure grout
tightness.
5. Provide grout in-let pipes at lowest point and breathing pipes at highest
point.
6. Pour 50kg of OPC to 22litres of water with a low speed drill mixer until
even consistency. Slowly add the Cebex 100 or Stocrete AEG. Mix
continuously for 5minutes, making sure that a smooth even consistency is
obtained. Mixing Procedure refer in "Appendix G page.1 mixing".
7. Pump in grout through in-let pipes working from the bottom upward.
8. When grout overflow from the higher breathing port, seal off the port. The
process is repeated until the grout has exposed from all breathing ports.
9. Seal off the highest port, increase pressure to 10-15psi and maintain this
pressure for 1minute.
10. Remove formwork after 24hours.
11. Figure.5 to 9 show the illustrated sequence of Pressure grouting work
procedure for diaphragm wall rectification work.

4.2 Repair of water Leakage through Diaphragm Wall

Water-stops which have been installed at Panel joints during diaphragm wall construction
to preclude the flow of water as much as possible or serve as water barrier.. In cases
where rubber water-stop accidentally damaged during the stop End’s extraction and
excavation works, possibility of excessive water leakage might encounter during the
basement excavation works.

Case.1: Excessive Water Leakage

Method of Rectification (refer to Table.2 item.5)

Water Leakage Control Stage


1. Clean and hack off the unsound concrete surrounding the suspected water ingress
location
2. Quickly work the mixed mortar (Water Plug/Quick Set Cement) firmly into the leaking
crevice, v-cut, hole, cavity, joint etc.
3. Hold in place with appropriate tool such as a gloved hand or towel until the mortar is
sufficiently hard to remain in place..
4. Let go, strike off excess /flush with the surface if desired.
5. Repeat this procedure, mixing small quantities at a time until the seepage or leak is
stemmed.
6. If cavity, hole or open crack size are too large and water ingress is stronger to control
by above method, following procedure shall be carried out to control the water leaking
and stop the water leaking step by step.

7. Insert one 25mm diameter GI pipes into the lower part of the large size void, cavity and
another one pipe into the higher part of the void or cavity or hole.
8. Starts patch the Water Plug/Quick Set Cement surrounding the pipe at the bottom of
the pipe or base of the void or cavity around the both GI pipe.
9. Continue patching the Water Plug/Quick Set Cement from the bottom to the top
portion until all the gaps at the base of the void are fully patched.
10. Allowed the Water Plug/Quick Set Cement to cure for 4hours and monitored any
washed out sand from the outlet GI pipe.
11. Prepared temporary formworks for flow grouting works (same as flow grout method).
12. Carried out the flow grout method to fill the void or cavity.(Same procedure as flow
grout method)
13. Allowed the non-shrink grout to cure and set before removing the formworks.
14. Figure 10 to 16 show the illustrated sequence of water leakage control by above
mention method.

Plug the Water Leakage Stage
1. Once the in-filling grout achieved 80% of the design strength, turn off the bottom pipe
valve and allowed the water leakage to ingress through the top pipe.
2. Install/connect the grout hose to the bottom pipe.
3. Pump-in the cement grout through the bottom pipe and simultaneously turn on the
valve for the grout to flow in.
4. The grout will be continuously pump-in until fresh grout flows out from the top pipe
and allows for 3minutes before turning the valve to close position, or, complete
consumption 2m3 of grout whichever comes first.
5. Once the top pipe valve in the close position, continue pump-in the grout until grout
pressure 2bar is achieved.
6. Turn the bottom pipe valve into close position and dismantle the grout hose.
7. Continue to re-grout process after 24hrs if the leakage persists.
8. Observe the leaking area for 2-3days for any sign of water leakage by turning either
top or bottom pipe of the valves to open position.
9. If there is a sign of leakage from the pipe later ,
1) Repeat the grout pump-in method mentioned above, or,
2) Drill the leakage area and carry out the PU grouting Work until stop leakage(Refer
to Case 2 rectification method )
10. Figure 17 to 20 show the illustrated sequence of above mentioned procedure for better
understanding.

Case.2: Minor Water Leakage

Method of rectification (PU grout method, Referred to table.2, Item.6)


1. Identify the leakage area and leak pattern
2. Drill-in surrounding the leakage area with electric drill to minimum depth of
200mm; with diameter fits the mechanical packer and suitable spacing to
intercept the leak paths but minimum spacing between the drill holes or packers
shall be not less than 200mm.
3. Once positive interception is confirmed, install the mechanical injection packers
to the drilled holes.
4. Inject the PU grout (as recommended manufacturer’s mix ratio) under pressure
through the mechanical packer once the following conditions observed;

a) The PU grout cannot be further injected through the mechanical packer and
pressure gauge achieved 2bar, or,
b) The PU visibly seen flows out from other PU injection points around the
leakage area.

5. Dismantle the grouting pipe adapter and proceed to the next mechanical packer,
and, repeat the process mentioned.
6. Remove the injection packer after 24hours period.
7. Patched the injection packer location with Epoxy Resin Grout after the injection
packer removal.
8. Figure 21 to 28 show the illustrated sequence of above mention PU grouting
procedure for better understanding.

4.3 Misaligned/Missing Coupler (Refer to table.2, item.7&8)

The main primary causes of insufficient main starter bar length for lapping to the accepting
main structural element after exposing the pile or wall to design cut-off level are due to the
following;

1) Error in calculating the hanging bar length, or,


2) Settlement of the guide wall.

Chemical anchoring system will be used to replace missing or misaligned rebar or coupler.
Hilti RE500 epoxy or Rawlplug R-KEX-II will be dispensed through a static mixing nozzle
that thoroughly mixes the material and placed the epoxy at the base of the pre-drilled hole
accordance to the steel bar sizes. The installation methods are as follows;
 Drill the hole with electric drill size and anchorage according to the Hilti’s or
Rawlplug’s recommended specification table (refer to Appendix E) for steel bar
diameter which to replace the misaligned/missing coupler.
 Blow out the dust with air blower.
 When starting new cartridge or new nozzle, dispense out the newly mixed chemical
grout before inserting the nozzle into the drilled hole.
 Inject the Hilti RE500 from the bottom of the hole and gradually retrieved the nozzle
until the drilled hole 50% fills.
 Ensure that the steel rod is clean and free from oil and grease.
 Inserted the steel bar rod slowly into the drilled hole in twisting motion and
consecutively apply the Hilti RE500 to the steel bar rod simultaneously until the end
of the drilled hole is reached.
 A slight excess of the epoxy will emerged and allowed the resin to cure/harden
before applying the load/tighten the fixture into place.

5.0 Safe Work Procedure

 Ensure all working personnel are safety equipped with proper PPE(Personal Protective
Equipments) at all time, such as ,safety helmet, safety rubber boot/shoe, safety
glass/goggles, cloth/rubber hand glove, ear plug, face protective shield if necessary and
safety harness for working at height.

 Ensure all working personnel are safety inducted before commencing the works.

 Ensure daily tool box meeting for all working personnel before commencing all activities.

 Ensure all working personnel are fully understanding on procedure of the work and risk
of the work.

 Conduct separate tool box meeting for specific/high risk work for the identify personnel
involved in the work.

 Ensure that all openings are properly barricaded.

 Ensure the scaffolding are erected with supervision and approved by authorized person.

 Ensure that all electrical equipments installations and usage are comply to
CP88:2001:Part 1 Code of practice for temporary electrical installations in construction
and building worksites.

 Ensure clear and proper ventilation provided when working in confined space.
