Booklet maker system BM3035/BM3050 consists of:

AF602 Feeder Module (optional), a two station high capacity feeder
VF602 Feeder Module (optional), a two station high capacity vacuum assisted feeder
CST Crease Trim Module (optional), also referred to as the CST Module or the CST
BM3035/BM3050 Booklet Maker, a 35 or 50 sheet booklet maker
SQF3050 Square Fold Module (optional)
FTR3050 Face Trim Module (optional), also referred to as the Trimmer Module or the Trimmer
BST4000-1 Belt Stacker Module (optional), also referred to as the BST Module or the BST (not
shown)
TWC Trim Waste Conveyor (optional) To significantly increase trim waste capacity
Together they form a system that allows full bleed booklet making. The BM3050 upgrade kit raises
the capacity from 35 sheets to 50 sheets. That means that instead of 140 page booklets, 200 page
booklets are possible. The BM3050 upgrade kit also includes the Live Logo feature, allowing the
operator to monitor the system status from a distance.
The fed sheets first enter the CST Module. In order to avoid colour prints to break or dissolve at the
spine when folded, the CST can crease the cover sheet. The CST can also trim the long sides of
the sheets to shape the print-outs to the desired format. To enable full bleed booklets, an FTR Trim
Module have to be installed after the Booklet Maker, se below.
From the CST the print-outs are transported into the BM3050 or BM3035 Booklet Maker where
they are compiled in the stapler area.

continued from previous page
The Booklet Maker jogs and staples the set. The set is then transported further inside the Booklet
Maker to the folding area where the set is folded into a booklet and fed out to the belt stacker or
device attached after the Booklet Maker.
When a larger number of sheets are folded, an effect called creeping occurs.
In order to rectify creep, a Trimmer Module can be attached after the Booklet Maker.
If so, the booklets are transported from the Booklet Maker into the Trimmer where the trail edge
will be cut off. The Trimmer combined with an CST Module in front of the Booklet Maker enables
the possibility to create full bleed booklets.
After the Booklet Maker, but before the Trimmer, a Square Fold Module can be attached.
The printouts, which have been stapled and folded, will then be fed into the Square Fold Module
where the spine of the booklets will be flattened square.
The booklets will have the look of a perfect bound book.
Finally, the booklets are fed out to the Belt Stacker or to a Trimmer.
To allow longer, unattended runs there is an optional high capacity belt stacker avilalable.
The BST4000-1 Belt Stacker Module will stack up to 1000 A4 or 8.5 × 11” booklets of 4 pages.
The Booklet Maker System can also be used for hand-feeding. If no feeder (e.g. AF602 or VF602)
is installed, then the Hand Feed Tray shall be used. Even when a feeder is installed it is still possi-
ble to hand feed through the Secondary Hand Feed inlet.

The user interface/control panel is of

Square Fold Module

General

The Square Fold module has ten different settings - Auto, Off and Mode 1 up to Mode 8.
Set to Auto, information from the set thickness sensor in the Booklet Maker is used to calculate the
most appropriate mode between 1 to 7. See guidance table below.
2 Select Off to bypass the Square Fold module without any square forming action.

NOTE:
When the Square Fold module is set to Auto and the booklet has less than approximately 6 sheets/
booklet, the Square Fold module will bypass the square folding action.
Mode 8 is a heavy duty setting in case of extra demanding media. Mode 8 is not included in the
Auto setting and therefore have to be selected manually.
Use the manual modes to override the auto function. There are eight different manual modes to
select from. Table below is approximate numbers and is based on 80 gsm / 20 lb Bond sheets.

Mode Number of sheets in the set Notes

1 Approximately 6 to 10
2 Approximately 11 to 16
3 Approximately 17 to 22
4 Approximately 23 to 29
5 Approximately 30 to 35
6 Approximately 36 to 43
7 Approximately 44 to 50
8 Heavy duty setting in case of
extra demanding media.

Square forming mode guidance table

56
NOTE:
When square forming thick booklets with a thin cover, the cover sheet may be spaced away from
the body of the book and/or it may be crushed in the square forming process.
This phenomenon is eliminated/reduced by using a heavier media as the cover. If using a heavier
cover is not an option, using a lower MODE in the square forming process might help.

95
AF602/VF602 fault codes
Misfeed Bin A/B
Misfeed is a paper flow error detection. Misfeed checks if a sheet is moved correctly from
paper pile to optical DSD sensor. Time is measured from the start of the drive roller (used
to feed and separate a sheet from the paper pile) until the optical DSD sensor can see the
leading paper edge. A Misfeed condition is generated if this measured time is too long.
Actions
• Ensure that all connectors to the optical DSD sensor are properly connected
• Ensure that DSD sensor Q101/201 is clean and calibrated properly (BM2000 Operators
Manual, Sensor Calibration Section)
• Check that there are no obstructions in the paper path
Jam, Too Long, Bin A/B
Jam is a paper flow error detection. Jam checks if a sheet is moved past the optical DSD
sensor correctly. Time is measured from when the optical DSD sensor sees the leading
paper edge until the optical DSD sensor sees the trailing paper edge. A Jam condition is
generated if this measured time is too long.
Actions: See Misfeed Bin A/B Actions.

6 Too Long, Bin A/B

Too Long is a paper length error detection. Too long checks if a sheet is too long when it
passes the optical DSD sensor Q101/201. Time is measured from when the optical DSD
sensor sees the leading paper edge until the optical DSD sensor sees the trailing paper
edge. A Too Long condition is generated if the measured time is too long, but not long
enough to generate a Jam. The sheet will be held in subsequent unit (CST or BM).
Actions: Open subsequent unit and remove sheet. See Misfeed Bin A/B Actions.
Too Short, Bin A/B
Too Short is a paper length error detection. Too Short checks if a sheet is too short when
it passes the optical DSD sensor Q101/201. Time is measured from the situation when
the optical DSD sensor sees the leading paper edge until the optical DSD sensor sees
the trailing paper edge. A Too Short condition is generated if the measured time is too
short. The sheet will be held in subsequent unit (CST or BM).
Actions: Open subsequent unit and remove sheet. See Misfeed Bin A/B Actions.

Too Thick, Bin A/B

Too Thick is a paper thickness error detection. Too Thick checks if a sheet is too thick
when it passes the optical DSD sensor Q101/201. When the optical DSD sensor sees
the leading paper edge, thickness is measured. A Too Thick condition is generated if
the measured thickness on a sheet is too thick compared to the calibration sheet. The
sheet will be held in subsequent unit (CST or BM).
Actions: Open subsequent unit and remove sheet. See Misfeed Bin A/B Actions.

DSD Functionality Uncertain, Bin A/B

DSD functionality uncertain is a warning that can be generated at calibration. DSD func-
tionality uncertain checks if the sheet thickness is within reading range for the optical
DSD sensor.
Actions: See Misfeed Bin A/B Actions.

96
AF602/VF602 fault codes (continued)
Too Thick US DSD, Bin A/B
Too thick US DSD is a paper thickness error detection. Too thick US DSD checks if a
sheet is too thick when it passes the ultrasonic DSD sensor Q102/202. When the ul-
trasonic DSD sensor sees the leading paper edge, thickness is measured. A Too Thick
condition is generated if the measured thickness on a sheet is too thick.
Actions
• Ensure that all connectors to the US DSD sensor are properly connected
• Ensure that US DSD sensor Q102/202 is clean and calibrated properly (BM2000 Op-
erators Manual, Sensor Calibration Section)
• Check that there are no obstructions in the paper path
Bin Empty, Bin A/B
Bin Empty is a paper present detection. Bin Empty checks if sheets are present in the
activated bin during process. A Bin Empty condition is generated if sensor Q105/205
cannot see any paper.
Initial Actions: Refill paper. If paper exists in the bin, remove paper and clean the bin
empty sensor. Check that the connector is properly connected.
Exit Miss
Exit Miss is a paper flow error detection. Exit Miss checks if a sheet gets stuck be-
6
tween optical DSD sensor Q101/201 and Exit sensor Q303. Time is measured from
when the optical DSD sensor sees the trailing paper edge until the Exit sensor sees
the trailing paper edge. An Exit Miss condition is generated if this measured time is too
long.
Initial Actions: Open the door/baffle(s) and remove sheet. Check to see if relevant
sensors are clean and properly connected. Calibrate optical DSD sensors according
to BM2000 Operators Manual, Sensor Calibration Section.

Exit Error
Exit Error is a paper flow error detection. Exit Error checks if a sheet has moved past
the Exit sensor Q303 correctly. Time is measured from when the Exit sensor sees the
leading paper edge until the Exit sensor sees the trailing paper edge. An Exit Error is
generated if this measured time is too long.
Initial Actions
• Ensure that the Exit sensor is properly connected
• Ensure that the Exit sensor is clean
• Check that there are no obstructions in the paper path
No Feed Sequence
No Feed Sequence is a startup error detection. No Feed Sequence checks if a feed-
ing sequence has been programmed. No Feed Sequence is generated if the machine
is started without a programmed feeding sequence. This is caused by an operator
error. Nothing else can cause this.
Initial Actions: Program a feed sequence. See ‘Setting up a Job’ Section in the Mak-
ing Booklets/Settings Section of this Operators Manual.

Square Fold module maintenance

Cleaning feed belts

The Feed belts need to be cleaned regularly when in use, and if the unit has not been used for a
period of time. How often this should be done, depends on the paper type and print quality.
An increasing number of misfeeds is one indication of the need to clean the feed belts.
Clean the feed belts with water and a lint free cloth.

1 Open the top cover.

2 Clean the upper feed belts (A).
The upper feed belts can easily be rotated in either direction.
3 Press the release latch (B), one to each belt and lift up the upper feed belts to access
the lower feed belts.
4 Clean the lower feed belts (C).
Rotate the lower feed belts towards the exit side for complete cleaning.
5 Place the upper feed belts in normal position.
6 Close the top cover.

108
CST Module maintenance
The feed rollers and paper path need to be cleaned regularly (even if the unit has not been used
for a period of time). How often this should be done depends on the paper type and print quality.
An increasing number of misfeeds is one indication of the need to clean the feed roller, paper path
and/or the sensors. Feed rollers and paper path are cleaned with a printer cleaner and a lint free
cloth. Sensors are wiped clean with a lint free cloth.

A problem with registration accuracy is often related to build up residual toner and paper dust.

CAUTION:
Never use any cleaning fluids on sensors.

Limitations in the BM3035/BM3050 system
• The BM3035/BM3050 Production Booklet Maker system

• If sheets entering the BM3035/BM3050 are not uniform and square the booklet quality
will vary accordingly.

• The maximum recommended number of sheets that can be folded without stapling is 2 sheets of
80 gsm. If there is very low friction between the sheets, running non-stapled sets may be difficult.

• Staple position may vary on the spine when being square folded with the Square Fold Module,
especially on thicker booklets. Moving staple position so staple is centered on the spine will
reduce this behavior.

• Staple may be radius shaped (bent) when running with the Square Fold Module.
Moving staple position so staple is centered on the spine will reduce this.

• or jobs with multiple sheets of 200 gsm or higher paper stock, the Square Fold Module is
F
recommended for best booklet appearance. If a Square Fold Module is present in the configu-
ration the Square fold shall be turned ON or feed problem at output may occur.

• eavy weight media covers in thin booklets may show image cracking on the spine, enable creasing in
H
the CST module to avoid cracking.

• hick books made from coated stock with high friction between each sheet may show
T
permanent “wave like” deformation of the sheets.
7
• Marks from the fold knife may appear on sensitive media on the innermost sheet.

• Small booklets A5/ 5,5 x 8,5” or smaller may stack poorly on the conveyor.

• Sheets may show marks from the registration rollers in the CST module.
Changing media will improve the result.

• If corners/edges of sheets by any reason are folded before trimming,

result may look as illustrated when corners/edges are unfolded.

121
Limitations in the BM3035/BM3050 system, continues
• The optical double feed sensor in the AF/VF602 should not be turned on when feeding
200gsm / 74lb. Cover or higher density paper. You may also have to avoid using this
function when processing pages with heavy dark areas.

• The optical double feed sensor cannot be turned on when feeding mixed media from
the trays of the AF/VF602. When mixed media is used only use the Ultrasonic DSD
sensor

• When loading paper in the trays of the AF/VF602 make sure that it has the same direc-
tion of paper curl: paper with different curl directions cannot be mixed, doing so would
result in a misfeed/jam.

• When loading paper in the trays of the AF/VF602 make sure that its wave curl is not
greater than 2 mm otherwise a paper jam might occur.

• AUTO fan settings are optimized for pre-printed papers.

When running white un-printed papers AUTO fan settings may not work correctly. For
optimum performance on un-printed papers please follow procedure for MANUAL fan
settings described in this manual.

• For optimum performance in the AF/VF602, media shall be stored in a climate con-
7 trolled environment.

For media stored in environment with relative humidity over 50% performance of the
AF/VF602 may be reduced.

The following media types have shown this phenomenon:

- Mondi Color Copy Gloss 250gsm A4 SEF

• Thin media <70gsm with smaller sheet sizes (A4 SEF, 8.5 x 11” SEF or A5 LEF) may
show higher jam rate than normal.

The following media types have shown this phenomenon:

- My Paper / 67 gsm / A5

• For media that is less flexible (stiff) media in the interval 300gsm – 350gsm feeding
may not be possible.

The following media types have shown this phenomenon:

- River Shetland paper / 350gsm / SRA3

• AF/VF602 might produce pressure marks on lowest paper in paper pile if print is sensi-
tive.

122
Best practice for the BM3035/BM3050 system
• If the set is not properly registered (side jogged and back jogged) changing to a smaller custom
size of paper in the Booklet Maker may improve the situation, only if CST is not connected.

• If staples have problems penetrating thicker sets of heavy media changing staple cartridge may
improve the situation.

• If the booklets show markings or scratches the use of the “protection sheet” will improve the
situation.

• The Square Fold module may wrinkle the cover at the spine when light weight media is used
for cover sheet. Changing to heavier stock or turning Square Fold Module off usually fixes the
problem.

• Staple may be radius shaped (bent) when running with Square Fold Module. Moving staple
position so staple is centered on the spine will reduce this phenomenon.

• For jobs with multiple sheets of 200 gsm or heavier the Square Fold Module is recommended
for an acceptable output. If a Square Fold Module is present in the configuration, it shall be
turned ON or feed problem at output may occur.

• Books made from 1-3 sheets of thin media may show fold quality variation. If this occurs, first
try “Precision Fold Mode” and if problem persist change media to improve quality.

System Set Size Guide

NOTE:
The following tables are guidelines designed to give an indication on how many sheet a specific
application can have for a given media weight.
On some coated media staples may have difficulties penetrating the set, resulting in a faulty sta-
ple, if problem persist change media. Staple may not be able to penetrate the number of sheets
indicated by the “Set Size Guide”. Some uncoated extra “dense” paper may show the same limita-
tion. The following media are examples of this:
