ENGINE CODING
ENGINE IDENTIFICATION

An engine serial number is stamped on left side of cylinder block, between ports of the exhaust manifold. The
fourth character of the Vehicle Identification Number (VIN), located on the driver's side dash, also identifies
engine.

ADJUSTMENTS
VALVE CLEARANCE ADJUSTMENTS

Position No. 1 cylinder on TDC of compression stroke. Remove air cleaner assembly. Remove valve cover.
With No. 1 cylinder at TDC, check and adjust Nos. 1, 2, 4, and 6. See Fig. 8. Rotate crankshaft one revolution
(No. 4 cylinder on TDC of compression stroke). Check and adjust Nos. 3, 5, 7 and 8. See Fig. 8. See VALVE
ADJUSTMENT SPECIFICATIONS table.

REMOVAL & INSTALLATION


ENGINE

NOTE: DO NOT remove or loosen front engine mounting insulator cover. Doing so will
allow damper oil to leak out and mounting insulator will not function.

Removal

1. Disconnect negative battery cable. Mark and remove engine hood. Drain engine oil and cooling system.
Remove fan shroud, cooling fan and radiator. Remove under engine cover. Remove accessories and belts
as necessary. Mark and disconnect all necessary vacuum hoses and electrical connectors. Disconnect and
remove starter. Disconnect exhaust inlet pipe from exhaust manifold and move out of way.
2. On 4WD models, separate front drive shaft from front differential. Match mark front drive axle flange-to-
front differential housing and separate front drive axles from differential. Remove front differential
crossmember. Remove left and right front differential mounting bolts. Remove the rear transmission
crossmember mounting nuts. Remove front engine mount bolts and raise engine slightly. Remove front
differential assembly.
3. On 2WD models, remove rear drive shaft from transmission. Remove rear engine-to-transmission bracket
bolts. Remove transmission crossmember. Remove engine mount bolts.
4. On all models, remove transmission-to-engine mounting bolts. Support transmission in place. Carefully
lift engine out of vehicle.

NOTE: On 4WD models, apply sealant between engine and transmission prior to
assembling.

Installation

To install, reverse removal procedure. Tighten all nuts and bolts to specifications. Replace mounts showing
signs of deterioration, cracks or separation.

INTAKE MANIFOLD

Removal

1. Disconnect negative battery cable. Drain cooling system. Remove air cleaner assembly. Mark and
disconnect necessary vacuum lines and electrical connectors. Mark and disconnect spark plug wires from
spark plugs on intake manifold side.
2. Remove EGR tube from EGR valve. Remove coolant hose from thermostat housing. Remove bolt
retaining coolant and fuel lines to cylinder head. Remove heater hoses as necessary. Disconnect fuel line
(s), from injection body.
3. If equipped with air conditioning and/or power steering, partial disassembly may be required to gain
access for manifold removal. Do not discharge A/C or drain power steering fluid.
4. Remove bolts retaining intake manifold to cylinder head. Remove intake manifold and gasket. See Fig. 1.

Installation

Clean all gasket mating surfaces. Install new gasket. Position intake manifold and install bolts finger tight.
Alternately and evenly tighten bolts from center, working outward in both directions. Tighten to specifications.
To complete installation, reverse removal procedure.

EXHAUST MANIFOLD

Removal & Installation

Separate exhaust inlet pipe from exhaust manifold. Mark and remove spark plug wires from spark plugs on
exhaust manifold side. If necessary, move A/C out of the way to gain access to exhaust manifold bolts. Remove
exhaust manifold retaining bolts. Remove exhaust manifold assembly. To install, reverse removal procedure.
Check mating surfaces for signs of leakage and warpage.

CYLINDER HEAD

Removal

1. Disconnect negative battery cable. Drain cooling system. Remove accessory belts, power steering pump,
idler pulley and brackets. Separate exhaust inlet pipe from exhaust manifold. Remove valve cover.
2. Position No. 1 cylinder on TDC of compression stroke. Check timing mark alignment of crankshaft
damper and timing indicator. Check timing chain to camshaft timing mark alignment. See Fig. 5. If
timing marks do not align, check timing chain. See TIMING CHAIN & SPROCKETS.
3. Mark and remove spark plug wires from spark plugs. Remove distributor cap and wires as an assembly.
Note and mark position of ignition rotor. Loosen camshaft sprocket bolt. Place a wedge between timing
chain, below camshaft sprocket, to hold timing chain in place. See Fig. 3.
4. Remove camshaft sprocket. Loosen cylinder head bolts in reverse order of tightening sequence. See Fig.
4. Cylinder head warpage or cracking may result if bolts are not loosened and removed in the specified
order. Note and remove cylinder head bolts to ensure installation to original location.
5. Remove bolts securing cylinder head-to-front cover. Remove cylinder head with intake manifold, exhaust
manifold and rocker arm shafts attached.

Disassembly & Reassembly

1. Remove intake manifold and injector body as an assembly. Remove exhaust manifold. Loosen rocker arm
shaft bolts evenly from outside working inward. Do not remove bolts from Nos. 1 and 5 rocker arm shaft
brackets. Remove rocker arm shaft assemblies.
2. Carefully remove camshaft. Using Valve Spring Compressor (ST12070000) remove valve keepers, spring
retainer, valve springs, valve seal, spring seat(s) and valve. See Fig. 2. Repeat for remaining valves as
necessary. To reassemble, reverse disassembly procedure. For further information, see VALVES.

Inspection

1. Check cylinder head and block surface for warpage. Resurfacing is determined by cylinder head plus
cylinder block warpage. Maximum resurfacing of cylinder block plus cylinder head is .008" (.20 mm).
Cylinder head warpage limit is .004" (.10 mm). Cylinder head standard height is 3.886-3.902" (98.70-
99.11 mm).
2. If total necessary machining is greater than specifications, replace cylinder head and/or cylinder block. If
cylinder head surface was machined, ensure camshaft rotates freely by hand in cylinder head. If resistance

is felt, replace cylinder head.


3. For further inspection of cylinder head valve components, see VALVES SERVICE and tables under
ENGINE SPECIFICATIONS.

Installation

1. Ensure No. 1 piston is on TDC of compression stroke and ignition rotor is at position noted at removal.
Ensure all gasket mating surfaces are clean. Properly position new cylinder head gasket on cylinder
block. Carefully install cylinder head.
2. Install cylinder head bolts finger tight. Tighten cylinder head bolts in sequence to specifications in 5
steps. See Fig. 4. See TORQUE SPECIFICATIONS.

NOTE: DO NOT rotate camshaft or crankshaft with timing chain disconnected, as


valve(s) may be damaged due to insufficient clearance with pistons.

3. Install camshaft in cylinder head. Rotate camshaft until knock pin in front of camshaft is at 12 o'clock
position. Install rocker arm shafts. Rocker arm shafts must be installed to original location and position.
Evenly tighten rocker arm shaft bolts from center working outward to specifications in 2 or 3 steps. See
TORQUE SPECIFICATIONS.
4. Ensure camshaft knock pin is at the 12 o'clock position. Position No. 2 hole on camshaft sprocket at 12
o'clock position in alignment with knock pin on camshaft and install timing chain on sprocket. See Fig. 5.
5. The timing chain has a Silver marked link which must align with the No. 2 dot on outer edge of camshaft
sprocket. See Fig. 5. Install camshaft sprocket with timing chain on camshaft. Ensure No. 2 hole of
camshaft sprocket is fitted to camshaft knock pin at the 12 o'clock position.
6. Install camshaft sprocket bolt and tighten to specifications. Apply sealant to front saddle of cylinder head
where rubber plug seats and install rubber plug in head. Adjust valves. See VALVE CLEARANCE
ADJUSTMENTS.
7. With valves adjusted, install new valve cover gasket. Install valve cover and bolts. Tighten valve cover
bolts evenly to specifications. To complete installation, reverse removal procedure. Tighten all bolts and
nuts to specifications.

ENGINE FRONT COVER OIL SEAL

Removal & Installation

1. Remove accessory drive belts. Remove radiator fan shroud and fan. Remove crankshaft damper. Pry oil
seal out using care not to damage crankshaft surface. Apply engine oil to new seal. Using a seal driver,
install new oil seal. To complete installation, reverse removal procedure.

ENGINE FRONT COVER

Removal

1. Disconnect negative battery cable. Drain cooling system. Remove radiator, accessory drive belts and
cooling fan. Place No. 1 cylinder at TDC on compression stroke.
2. Mark and remove spark plug wires from spark plugs. Remove distributor cap with spark plug wires. Note
and mark position of ignition rotor. Remove power steering pump, idler pulley and brackets. Remove A/C
compressor idler pulley.
3. Using a universal damper puller, remove crankshaft damper. Remove oil pump assembly from front
cover. Remove valve cover. Remove oil pan. See REMOVAL under OIL PAN.
4. Bolts are different length and must be installed to original position. Remove bolts retaining front cover to
cylinder head. Remove bolts retaining front cover to cylinder block. Using care not damage cylinder head
gasket, remove front cover with water pump and distributor as an assembly. See Fig. 6.

Installation

1. Clean all gasket surfaces. Install a new front cover seal (if necessary). Apply sealant to mating corners of
oil pan, cylinder head and front cover. Remove excess sealant.
2. Apply lithium grease to lip of oil seal. Install new front cover gasket. Install front cover using care not to
damage cylinder head gasket. Install front cover bolts. Tighten bolts evenly to specifications.

3. Install oil pan. Install crankshaft damper. Align punch mark on oil pump distributor drive spindle shaft
with oil hole on oil pump. See Fig. 14. Install oil pump assembly.
4. Ensure No. 1 cylinder is at TDC on compression stroke. Ensure ignition rotor is positioned at No. 1
cylinder firing position. Slowly rotate crankshaft to ensure pistons do not contact valves. To complete
installation, reverse removal procedure. Tighten all bolts and nuts to specifications.

TIMING CHAIN & SPROCKETS

Removal

Remove engine front cover as previously described. See Fig. 6. Remove timing chain tensioner. Remove timing
chain guides. Remove camshaft sprocket bolt. Remove timing chain and camshaft sprocket. Remove oil
thrower, oil pump drive gear and crankshaft sprocket (if replacing). DO NOT rotate crankshaft or camshaft with
timing chain removed.

Inspection

Check timing chain for cracks, wear and stretch. Check guides and tensioner for signs of wear. Check camshaft
and crankshaft sprockets for wear. Replace components as necessary.

Installation

1. Ensure No. 1 cylinder is at TDC on compression stroke. Install crankshaft sprocket, oil pump drive gear
and oil thrower (if removed). Mating marks on crankshaft sprocket must face front and large inner
chamfered area of oil pump drive gear must face engine rear.
2. Place timing chain on camshaft sprocket. One Silver colored link on chain must be aligned with No. 2 dot
on outer camshaft sprocket. See Fig. 5. The Second Silver link on chain must align with dot on crankshaft
sprocket.
3. Install camshaft sprocket and timing chain. Ensure No. 2 hole on camshaft sprocket is fitted to camshaft
knock pin. See Fig. 5. Install timing chain guide and tensioner on right side of timing chain. Ensure chain
guide is installed tight against chain.
4. Install chain guide on left side of timing chain. Adjust the protrusion of chain tensioner and chain guide to
zero. To complete installation, reverse removal procedure. With components installed, slowly rotate
crankshaft to ensure pistons do not interfere with valves.

CAMSHAFT

Removal

1. Remove air cleaner assembly. Remove valve cover. Position No. 1 cylinder on TDC of compression
stroke. Install a wedge between timing chain, under camshaft sprocket. See Fig. 3. Loosen camshaft
sprocket bolt. Remove camshaft sprocket.
2. Loosen rocker arm shaft bolts evenly, from outside to inside. Do not remove front or rear bolts from each
of rocker arm shaft assembly. Removing these bolts will allow assembly to spring apart. Remove rocker
arm shaft assembly. Remove camshaft.

Inspection

Check camshaft end play. Measure camshaft bearing journals. Measure inside diameter of bearing journals.
Place camshaft in "V" blocks and check camshaft runout. Check camshaft lobe height. Check camshaft sprocket
runout. See CAMSHAFT SPECIFICATIONS table. Also see tables under ENGINE SPECIFICATIONS. If
not within specifications, replace as necessary.

Installation

1. Ensure No. 1 cylinder is on TDC of compression stroke. Install camshaft on cylinder head with knock pin
in front of camshaft at 12 o'clock position. Install rocker arm shaft assembly. Tighten rocker arm bolts
evenly, in 2 or 3 steps, working from center, outward.
2. Align Silver colored link of timing chain with No. 2 mark on outer camshaft sprocket. The No. 2 hole of
camshaft sprocket should be at the 12 o'clock position with the camshaft knock pin. See Fig. 5. Install
chain and sprocket on camshaft. To complete installation, reverse removal procedure. Tighten bolts and
nuts to specifications.

NOTE: Prior to disassembly of cylinder head, mark components to ensure reassembly


to original location and position.

VALVE ARRANGEMENT

Right Side: Intake valves.

Left Side: Exhaust valves.

ROCKER ARM SHAFT ASSEMBLY

Removal & Installation

1. Remove air cleaner assembly. Remove valve cover. Position No. 1 cylinder on TDC of compression
stroke. Loosen camshaft sprocket bolt. Place a wedge between the timing chain, below the camshaft
sprocket. See Fig. 5. Remove camshaft sprocket bolt, sprocket and chain.
2. Evenly loosen rocker arm shaft bolts, working from outer bolts inward. Lift rocker arm assembly off
cylinder head. DO NOT remove bolts from front or rear rocker arm shaft brackets. Components are
spring loaded and will spring apart if bolts are removed.

Disassembly & Reassembly

1. Rocker arms are spring loaded. Removing the front 2 or rear 2 bolts from bracket will allow rocker arms
to spring off rocker shafts. Keep all components in order of disassembly to ensure reassembly to original
location and position.
2. Rocker arm brackets are marked "F" for front, "R" for rear, "3" for center and "2-4" for Nos. 2 and 4
brackets. The marked side of brackets should face front of engine. Ensure the correct brackets are
installed to proper location.
3. To reassemble, reverse disassembly procedure. Ensure rocker arm shafts are reassembled with punched
marks up and toward front of engine. The intake shaft is identified by slits on end of shaft. See Fig. 7.
Rocker arm shafts are not interchangeable.

Inspection

Inspect rocker arms, springs, retaining bolts and shafts for wear or damage. If rocker arm or shafts are not
within specifications, replace as necessary. See ROCKER ARM SHAFT ASSEMBLY table.

VALVE GUIDES SERVICE

NOTE: Service valve guides and valves prior to servicing valve seats.

Inspection

Measure inside diameter of valve guide and outside diameter of valve. Install valve in guide and measure
amount of clearance. If valve is within specifications, valve guide service is necessary. See VALVE GUIDE
SPECIFICATIONS table.

Servicing

1. Heat cylinder head in oil to 302-320°F (150-160°C). Drive out old valve guide from combustion side of
head to the rocker shaft side of head. Ream cylinder head guide bore to .4797-.4802" (12.184-12.197
mm) for oversize guide.
2. Reheat cylinder head as in step 1). Press new guide into cylinder head from rocker shaft side to the
combustion side until stop ring on guide contacts cylinder head. Ream installed guide bore to
specifications. See VALVE GUIDE SPECIFICATIONS table. Repeat procedure for all guides
requiring service.

Inspection

Check condition of valve for bent, pits and out-of-round wear of valve face. Measure dimensions of each valve.
If not within specifications, replace valve(s). See tables under ENGINE SPECIFICATIONS.

VALVE SEATS SERVICE

Servicing

1. Valve seat may be replaced if machining is beyond specifications. If seat replacement is necessary, bore
out old seat until it collapses. Ensure to set depth stop of tool to avoid cutting beyond bottom of seat.
2. With old seat removed, ream the cylinder head seat bore to specifications. Use valve guide as a guide
during reaming to ensure a true fit. See VALVE SEAT SPECIFICATIONS table.
3. With valve seat bored out and cylinder head seat bore reamed to specifications, heat cylinder head in oil
to 302-320°F (150-160°C). Press new seat into cylinder head until fully seated at bottom. Stake seat in
position in at least 4 points.
4. Grind new seat to specification. See tables under ENGINE SPECIFICATIONS. Lap valve and seat with
lapping compound after machining.

VALVE SPRINGS & SEALS SERVICE

NOTE: Valve seal and springs may be replaced with cylinder head installed using
compressed air method.

Servicing

1. Check valve springs and replace if not within specifications. See tables under ENGINE
SPECIFICATIONS. The outer valve spring must be installed with the narrow pitch of spring coils
and/or painted side of spring toward cylinder head.
2. Prior to installing valve seals, ensure seat for inner valve spring is installed. Discard and replace valve

CYLINDER BLOCK SERVICE

Inspection

Check cylinder block head gasket surface for warpage. Check cylinder bore taper and out-of-round. Check
variance of cylinder bore diameter of all cylinders. If either cylinder block or piston is replaced, select the same
piston as the piston grade number which is stamped on cylinder block head gasket surface next to each cylinder
bore. Machine or replace as necessary. See CYLINDER BLOCK SPECIFICATIONS table.

Removal & Installation (2WD)

1. Raise and support vehicle. Drain engine oil. Remove front stabilizer bar bolts and nuts from frame rails.
Loosen engine mounts. Raise engine slightly. Remove oil pan bolts.
2. Separate oil pan from cylinder block using hammer and Seal Cutter (KV10111100). DO NOT use a
screwdriver, as sealing surfaces may be damaged or oil pan may be distorted. Remove oil pan through

Removal & Installation (4WD)

1. Raise and support vehicle. Remove engine undercover. Drain engine oil. Disconnect front drive shaft
from differential. Remove front drive shaft retaining bolts. Support front differential, and remove
differential support crossmember.
2. Remove front differential. Remove front differential right front mounting bracket. Disconnect idler arm
from frame. Remove starter motor. Disconnect transmission-to-crossmember mount. Disconnect engine
mounts. Raise engine.
3. Remove oil pan bolts. Separate oil pan from cylinder block by driving Seal Cutter (KV10111100)
between pan and block. DO NOT pry pan away from block with a screwdriver; pan or block gasket
surface may be damaged. Lower oil pan straight down to clear oil strainer. To complete installation,
reverse removal procedure.

PISTON & ROD ASSEMBLY SERVICE

Piston and rod must installed in the cylinder from which it was removed. If one oversize piston is to be
installed, all pistons must be replaced with the same oversize piston. If piston is replaced, select the same piston
as piston grade number which is stamped on the cylinder block head gasket surface at each cylinder bore. Oil
cylinder bore and piston assembly prior to installing. Ensure piston and rod assembly is installed properly. See
Fig. 9.

FITTING PISTONS

Oversize pistons are available. To select the oversize piston, measure the amount of cylinder bore wear. If one
oversize piston is used, all other pistons must be replaced. The size to which cylinder bore must be honed is
determined by adding the piston-to-cylinder clearance to the piston skirt diameter. See tables under ENGINE
SPECIFICATIONS.

Measure piston ring end gap and side clearance. If not within specifications, replace rings and/or piston as
necessary. Install piston rings with stamped mark on ring facing upward or as shown. See Fig. 10. Properly
position piston ring end gaps on piston. See Fig. 10.

PISTON PIN REPLACEMENT

Match mark piston and rod prior to disassembly to ensure reassembly to original position. Check piston pin fit
in piston. Pin should fit smoothly through piston with finger pressure and at room temperature. Pin should have
and interference fit in connecting rod. See tables under ENGINE SPECIFICATIONS.

CRANKSHAFT MAIN BEARINGS SERVICE

1. Remove main bearing caps in the sequence shown. See Fig. 11. Tighten main bearings in the sequence
shown in 2 or 3 steps to specifications. See Fig. 11. See TORQUE SPECIFICATIONS. Ensure
crankshaft turns smoothly after tightening. Apply engine prelube during installation.
2. Check crankshaft journals for wear, taper and out-of-round. Check crankshaft end play and runout. If not
within specifications, machine or replace as necessary. See CRANKSHAFT SPECIFICATIONS table
and ENGINE SPECIFICATIONS.

3. If all of crankshaft, cylinder block and/or main bearings are replaced with new ones, it is necessary to
select main bearings using grade numbers. Grade numbers are stamped on the oil pan sealing surface of
the cylinder block at each main journal. Use this numbers to select proper bearings.

THRUST BEARING ALIGNMENT

Thrust bearing is installed on No. 3 main bearing journal. Check crankshaft end play by inserting a feeler gauge
between flange of thrust bearing and crankshaft. Standard end play is .002-.007" (.05-.18 mm) and maximum
limit is .0118" (.300 mm).

CRANKSHAFT ROD BEARINGS SERVICE

Check rod bearings for wear. Check rod journal for wear, taper and out-of-round. Using Plastigage method
check for proper clearance. Check rod side play. Machine or replace as necessary. See ENGINE
SPECIFICATIONS tables.

REAR MAIN BEARING OIL SEAL

Removal & Installation

Rear main bearing oil seal is a one piece oil seal. Remove transmission. Remove pressure plate, clutch disc and
flywheel (if equipped). Remove flex plate (if equipped). Using a slide hammer, carefully remove oil seal. Apply
engine oil to new seal. Using a seal installer, install new oil seal.

ENGINE OILING SYSTEM

Oil is drawn from the oil pan by a front cover, externally mounted oil pump. Oil pump also drives the
distributor through a drive shaft. See Fig. 12.

OIL PUMP

Removal & Installation

Place No. 1 cylinder on TDC of compression stroke. Remove accessory drive belts as necessary. Remove the 4
bolts retaining oil pump to front cover. Carefully remove oil pump and distributor drive spindle. To install, align
drive spindle punch mark with oil hole on oil pump. See Fig. 13. To complete installation, reverse removal
procedure.

Inspection

Disassemble oil pump as shown. See Fig. 13. Check oil pump with specifications. See OIL PUMP
SPECIFICATIONS table. If oil pump is not within specifications, replace gears or oil pump assembly.

Removal (Non Hardbodied 1986)

Open radiator drain cock and remove radiator cap, and drain coolant into suitable container.

WARNING: To avoid danger of being scalded, never attempt to drain coolant when
engine is hot.

Remove upper radiator shroud. Loosen fan belt. Loosen alternator securing bolts. Move alternator toward
engine. Remove power steering drive belt (if equipped). Remove fan. Remove water pump with fan pulley, fan
coupling and gasket.

Inspection

The water pump and fan coupling cannot be disassembled and should be replaced as a unit. Inspect water pump
body and vane for rust or corrosion. Inspect water pump bearing. Check for excessive end play or rough
operation. Inspect fan coupling. Check coupling for oil leakage or bent bimetal.

Installation

Install water pump in reverse order as removal procedures.

NOTE: ALWAYS use new gasket.

Adjust drive belt tension. Fill radiator with coolant. After installing, run engine for a few minutes, and check for
leaks.

Drain cooling system. Remove fan shroud and fan. Remove accessory drive belts. Remove bolts retaining water
pump. Using care not to allow coolant on timing belt, remove water pump and gasket. Clean gasket mating
surfaces. Install new gasket. To complete installation, reverse removal procedure. Water pump must be replaced
as an assembly.
