1 Overview

1.1 Purpose

The purpose of this Standard Operating Procedure (SOP) is to describe the basic Warehouse Racking require-
ments in line with the operational needs forthcoming from our Forklift equipment space needs, the goods
handling sub processes taking place in the area, the requirements for setting up the WMS from a capacity
perspective, the inspection of Warehouse Racking, and the use of block stacking. It is the basis for Excellence
in Operation and service to customer in all sub processes from inbound handling to outbound handling.

Critical requirements are marked with an exclamation mark symbol:

1.2 Scope

This SOP explains the situational setup of stock bearing areas, either in Warehouse Racking or block stack are-
as, contributing to Excellence in Operation at every touch point in the storing and retrieval goods handling
sub processes. In order to harvest all benefits of the procedures in this SOP, aside their application, handled
Unit Loads must be compliant to SOP: Caring about Unit Loads.

Described requirements are valid for all individuals handling IKEA Products in all IKEA branded, and INGKA
owned, leased or operated Fulfilment Units. In case specific requirements are only valid in a Central or Store
Fulfilment Unit, this is then marked with a colored background:

1.6 Definitions

Aisle The free space between Warehouse Racking runs, between a Warehouse Racking
run and walls, areas, and/or other obstacles.
ASTRO Warehouse Management System software package.
Bay The space in between 2 uprights, from floor to the top of the upright.
Back mesh An intertwined structure, placed behind a Warehouse Racking run.
Backstop A structure at the rear of or behind the storage location, acting as a barrier.
Back-to-back The space in between two adjacent Warehouse Racking runs.
Bar in/out To block locations for storing/retrieving goods.
Beam A metal bar, manufactured for carrying Handling Material.
Beam level The height where a beam is placed within a bay, measured at the top of the beam.
Beam connector The part of the beam that connects and locks into the upright.
Bolt A threaded fastener with an external male thread for a nut.
Buckling length Determines the maximum span a column can support with load before it collapses.
Cable tie A plastic strip with serrations on one end that lock inside an opening on the other
end, used to bind things together.
Capacity and load sign Signs which tell end users how to use and how not to use Warehouse Racking.

Chimney The flue space within the back-to-back space of two Warehouse Racking runs.
Clearance The distance between two objects, an amount of clear space.
Compartment The entire storage space on top of a single beam, in between the 2 uprights.
Cross brace The metal parts between uprights to form a frame.
Deflection Bending, turn from a true course or straight line. We use the “L/200” limit for Ware-
house Racking, where “L” stands for the length, or span, and dividing this by 200
gives the maximum bending limit.
Deformation Changing the original form.
Dent A hollow or depression in a surface.
Display shelve Space in the Warehouse Racking dedicated to present a selection of best-selling
products in the location below.
Drive-through Dedicated place where Forklifts can drive-through the Warehouse Racking into ad-
jacent aisles.
Dynamic forces Forces that occur due to motion.

Elevated location All locations above the floor.


End cap Plastic protection that fits into Storage Profile elements.
End frame First/last frame at Warehouse Racking run, or near drive/walk-through.
End frame protector Protective shields installed around the base of an end frame to minimise damage.
End podia Space at the beginning of a Warehouse Racking run to help customers navigate,
showing an example of the type of products that are stored in the aisle behind.
Exposed area The place where individuals are not protected against potential falling items.
Fall through protection A safety mesh to prevent items or Unit Loads stored above from falling through the
Warehouse Racking structure.
Flange The outer edge of the backside of an upright which is attached to cross braces.
Flue space Flue space allows, in case of fire, heat and smoke to go upwards. This delays the
spread of fire, and allows the fire sprinkler systems to extinguish the fire or keep it
away from spreading.
Flush Even with another surface or component.
FM An American mutual insurance company (FM Global) that specializes in loss preven-
tion services.
Frame Combination of 2 or 3 uprights, with cross braces.
Gross-row-spacer-share Total available space behind a Warehouse Racking frame, for storage and clear-
ance/flue space) together.
Handling Equipment (HE) Refers to normal Forklifts, pallet jacks, and mono forks used to handle Unit Loads.
Heavy duty mesh An intertwined structure, placed inside a storage location, developed to carry half
EURO sized Wooden Pallets.
High-level picking area Picking area built under the ceiling inside Warehouse Racking.
Honeycomb A rugged, cost-effective, custom engineered paper material that is stronger than
corrugated cardboard and less expensive than wood.
Hybrid Storage Profile Storage Profile (decking) with wooden (timber) elements to store Unit Loads on.
Inside protector Protective shields installed around the base of an entire frame, at all sides, to mini-
mize damage to Warehouse Racking, Unit Loads, and/or IKEA Products.
Inspection Look carefully, closely and critically.
Leg Row of combined uprights and beams.
Loading Unit Vehicle type to move cargo: Container types, Trailers, Box-Trailers, Box-Vans, etc.
Locking pin/bolt A small metal device that is placed to lock the beam and upright together to avoid
that beams get accidentally, and unintendedly, dislodged.
Mapping The process of identifying, dimensioning, and naming of all locations, work areas,
and travel paths, within the Fulfilment Unit.
MDF Medium-density fibreboard, a wood-substitute material.
Mesh An intertwined structure, most often made out of metal.
Module Low Unit Loads, designed for optimized minimum delivery quantity per article.
NFPA National Fire Protection Association.
OSB Oriented strand board, similar to particle board.
Picking location Location where individuals take and collect articles in a specified quantity.

Row spacer Are mounted between adjacent Warehouse Racking runs to ensure that they are
kept straight and to give the Warehouse Racking even more strength and steadi-
ness.
Run Row of interconnected bays.
Seismic activity Movements caused by an earthquake or vibration of the earth, whether due to nat-
ural or artificial causes.
SGF Store Goods Flow - WMS software package
Showcase A dedicated space in the Warehouse Racking to present a combination of best-
selling IKEA Products.
Silo Warehouse with high bay racking in which Unit Loads are handled by a crane, auto-
mated or semi-automated (operator on board)
Sprinkler head The component of a fire sprinkler system that discharges water when the effects of
a fire have been detected, such as when a predetermined temperature has been
exceeded.
Sprinkler system A fire sprinkler system is an active fire protection method, consisting of a water
supply system, providing adequate pressure and flowrate to a water distribution
piping system onto which fire sprinklers are connected.
Sprinkler zone The area covered by the discharge water spray from the sprinkler heads.
Stack Orderly pile of Unit Loads.
Static forces A constant force applied to a stationary object.
Storage location Location where Forklift operators store Unit Loads until they need to be sent to
other Fulfilment Units or to be replenished at picking locations.
Storage Profile A construction placed into a storage location to carry Unit Loads, especially de-
signed for Paper Pallets with low tunnel heights, but which can also be used with
Wooden Pallets.
Storage Profile element The parts of the Storage Profile where the Unit Load is placed on.
Tolerance The permissible range of variation in a dimension of an object.
Unit Load (UL) A manageable unit consisting of one or several consumer packages or several mul-
ti-pack packages, fixated to a Handling Material, designed to be handled at the
IKEA supply chain.
Unit Load Label (ULL) Provide clear and concise logistical information about the Unit Load to which it is
affixed.
Unit Load The Unit Load Stacking Capacity defines the maximum weight (in kg) that can be
stacking capacity stacked on top of the Unit Load.
Upright A metal column or post, produced into a modified "C" shape, containing holes or
slots at which to connect beams and cross braces.
Upright protector Protective shields installed around the base, floorplate, and anchors of an upright
to minimize damage.
Walk-through Dedicated place where pedestrians can walk through the Warehouse Racking into
adjacent aisles.
Warehouse A software application to control and manage the day-to-day operations in a ware-
Management house. WMS software guides inventory, receiving and storing, optimizes picking
System (WMS) and shipping of orders, and advises on inventory replenishment.
Warehouse Racking Material handling storage aid system designed to store materials on Handling Ma-
terial.

3 Description of the SOP activities

Important note:

All dimensions mentioned in the below paragraphs are based on the INGKA
standards for Warehouse Racking and aisles. Actual Warehouse Racking and
aisle sizes within your Fulfilment Unit might deviate. In order to apply all proce-
dures, standard and requirements, all Warehouse Racking and aisles must be
measured, and the given standard dimensions in this SOP adapted accordingly.

3.11.1 Theoretical maximum depth based on standard Warehouse Racking

The described procedures, standard and requirements in this document are


applicable for all type of Fulfilment Units without taking any specific require-
ments into consideration related to seismic activity.

Warehouse Racking structures in the Fulfilment Unit can meet older require-
ments and therefore have differences with the current described procedures,
standard and requirements. Always refer to the supplier handover package for
further details. Any changes to the Warehouse Racking configuration will have
an impact on the total load capacity of the Warehouse Racking structure and
structural integrity.

Changes to the Warehouse Racking structure must:

 only be made after formal written approval of the Warehouse Racking


supplier for all changes to the Warehouse Racking on top of the first
buckling length above the floor,
 be executed according to the relevant technical requirements,
 be executed by qualified, trained, and certified individuals,
 include an update of the Warehouse Racking information package,
 include updated or new load signs when needed.

Changes in Warehouse Racking configuration might require changes in the fire


sprinkler system setup to secure compliancy with NFPA, FM, CEN or CEA stand-
ards and meet INGKA’s intended protection level.

Where local authorities require local standards only and do not recognize NFPA,
FM, CEN or CEA standards, the automatic fire sprinkler system must be individu-
ally verified, as acceptable by an authorized fire specialist, who has been ap-
proved by Group Risk Management.

Special demands for Fulfilment Units in seismic areas can lead to different specifications/dimensions of com-
ponents like e.g.: higher beams, additional reinforcements and/or alternative component placement.
Built-in high-level picking areas, or automatic picking and storage solutions, can also lead to different specifi-
cations/dimensions of components.

3.2 Structure build-up, part replacement, and maintenance

Qualified, trained, and certified individuals, working for the Warehouse Racking supplier or appointed
contractors, must erect new Warehouse Racking structures in the unit.

Qualified, trained, and certified individuals, must replace all damaged Warehouse Racking parts.

Appointed INGKA co-workers, with a strong passion for safety, can:

 place or replace parts below 2000mm, limited to all in-rack accessories and their respective fixation ma-
terials (no cross braces, uprights, spliced uprights),
 place any relevant accessories on end frames/podia,
 place show models, customer communication, tools, lighting, safety equipment, etc.

Trained operators of order pickers and mobile elevated work platforms can replace aisle side locking pins/
bolts for beams and/or Storage Profile cable ties on all elevated levels.

Splicing of uprights is not an INGKA approved replacement method. Only if the original solution is a spliced
upright, the damaged part can be replaced separately. An exception applies for end frame extensions since,
on these components, no vertical forces are acting.

3.3 Requirements

Once the Warehouse Racking structure has been handed over from the supplier to the Fulfilment Unit, the
Fulfilment Unit has to map the storage locations in the Warehouse Management System (ASTRO/SGF), in-
spect, assess, maintain, and use the Warehouse Racking according to the relevant specifications. This docu-
ment will explain the different components to inspect and assess, and will describe the necessary corrective
actions required to be initiated.

The Warehouse Racking supplier must hand over all relevant information related to the erected Warehouse
Racking. The package must include information such as:

 static/dynamic calculations,
 (dis-)assembly and service instructions,
 operating instructions,
 spare parts list,
 number and types of anchors used to firmly fix the Warehouse Racking and its protection to the floor,
 the configuration of all the sections as they’ve been erected,
 configuration changes made after the Fulfilment Unit has accepted the handover,
 layouts in English,
 operating instructions on demand in national language/languages,
 capacity and load signs in national language/languages.

This package must be available to the Fulfilment Unit and kept up to date when changes are made.

3.4 Objects and elements not belonging to the structure

It is not allowed to puncture or drill into any of the Warehouse Racking compo-
nents as this can weaken the structure. Lighting, fire extinguishers, and other
necessary equipment or facilities are fixed to the structure using existing holes,
hanging on the structure, or installed on a standalone solution, according to the
supplier handbook. They are always installed by qualified individuals while re-
specting all codes.

Total weight capacity and static construction of the Warehouse Racking has to be
monitored when adding additional elements.

3.7 Location types (2)

Different storage location types can be created within Warehouse Racking compartments. Each of the follow-
ing storage location types have maximum load bearing capacities. These maximum capacities must be se-
cured within the Warehouse Management System mapping process. It must be ensured that the maximum
compartment load is never exceeded. Mapping additional compartments must be done in a way which en-
sures that the maximum bay load is never exceeded. Consult the Warehouse Racking package details, or the
capacity and load signs on the Warehouse Racking itself, for more details on the allowed loads.

Paying special attention to load bearing capacity and clearances is required for mapping 4 narrow Unit Loads
in one 3000mm compartment.

Hybrid Storage Profile

Mapping storage locations with the Warehouse Management System must be done with one of the following
standard configurations, valid for the specific type of Storage Profile, length of beam, and type of Fulfilment
Unit. Each configuration shows the maximum width dimension that must be mapped.

Storage Profiles with a width of 880mm and 730mm have been produced until the beginning of 2020. An im-
proved Storage Profile design with a reduced with of 800mm and 650mm became available in 2019. Both can

The Warehouse Racking must be firmly fixed to the floor. The minimum require-
ment is 2 anchors in the base plate of the front upright, 1 anchor for the middle
(IKEA size Warehouse Racking) and back upright base plates. The handover infor-
mation package holds the information needed to check the correct anchoring of
the Warehouse Racking in the Fulfilment Unit.

3.9.11 Capacity and load sign

Sufficient capacity and load signs, provided by the


Warehouse Racking supplier, must be available and
clearly visible.

The content of the sign must include relevant infor-


mation for all types of INGKA approved handling ma-
terial suitable for storage in the different types of
storage locations.

(E.g. Warehouse Racking type, max. weight per stor-


age and picking location, max. weight per compart-
ment, max. weight per bay, etc)

3.9.12 Storage Profile protection (2)

(CENTRAL FULFILMENT UNITS)


Metal Storage Profiles are, in essence, made for stor-
age locations and not for picking locations.
By attaching end caps at the aisle side and in each
Storage Profile element, we are able to use them in
picking locations below 2800mm (level 30) as well.
With adding these end caps we protect individuals
from potential bodily harm.
Given the fact that Storage Profiles stick out 75mm
into the aisle, they can not be used in picking loca-
tions at Store Fulfilment Units.

All individual profile elements for ready-to-sell Unit


Loads with Paper Pallet must have an attached end
cap in order to protect individuals from potential
bodily harm. These type of profile elements are espe-
cially designed for Store Fulfilment Units.

3.9.13 Climbing

Appointed individuals must have had a specific train-


ing and use fall protection equipment when climbing
in Warehouse Racking cannot be avoided.

3.10 Clearances

3.10.1 Horizontal and vertical clearances

To facilitate the handling and storage activity, clearances must be ensured when setting up the Ware-
house Management System (ASTRO/SGF).

Clearances apply for all storage and picking locations defined within the Warehouse Racking structure,
from the floor up to the highest storage location.

When beams are placed at a height between 0mm and 3000mm above the floor, the Y clearance for the load
placed on them is minimum = 75mm, between 3000mm and 6000mm the minimum is 100mm, and 125mm
when beams are placed at a height between 6000mm and 9000mm above the floor.

A support template to calculate the maximum usable height of a location is available. If the outcome of the
value to register cannot be set in the Warehouse Management System (ASTRO/SGF), round down to the first
value that can be registered.

3.10.3 Multifunctional role of vertical clearances

Vertical clearances secure sufficient handling space


when storing goods. The same space is needed for
fire protection, named flue space. Flue space:

 enables heat to have an unobstructed way up,


to activate the sprinkler heads, and evacuate
via the ceiling hatches,
 enables sprinkler water to reach the detected
fire in an unobstructed way,
 keeps away fire from spreading.

Warehouse Racking equipped with in-rack sprinkler


heads impacts the Y clearance and require more
space than needed for handling purposes only.

The Y clearance between the top of Unit Loads,


stored on the highest elevated storage level, and the
ceiling sprinkler heads must be at least:

 1000mm, when storage height is > 2500mm,


 500mm, when storage height is < 2500mm.

3.11.2 Usable maximum width and depth based on aisle width and Forklift

The usable depth of a storage location is limited to


the used Forklift types and available aisle space. This
means that, even if the standard INKGA aisle dimen-
sions are respected, it’s necessary to make sure the
handling clearances are ensured and updated in the
Warehouse Management System (ASTRO/SGF). This
must be redone when new types of Forklifts are tak-
en into service, or aisles have been changed.

3.13 Inspection

3.13.1 Visual check

The inspection of Warehouse Racking is a visual check from


the floor up, with potential stored Unit Loads partially blocking
the view on all components.

Inspection will result in a list of:

 visible damages and deformations that must be subject-


ed to an assessment,
 missing components,
 incorrect placed Unit Loads,
 non-compliant Unit Loads.

The findings must trigger immediate corrective actions to


ensure the safety of every individual in the Fulfilment Unit.

Warehouse Racking must be taken out of service when acceptable tolerances are exceeded. In case of doubt
due to poor visibility high up in the Warehouse Racking, a closer look with a dedicated motorised mobile work

 Warehouse Racking supplier,
 experienced, with proven track record, 3rd partner Warehouse Racking specialist.

The findings must be recorded and handed over to the responsible person for Warehouse Rack-
ing equipment safety, or appointed representative for immediate preventative measures whenev-
er required. Facility Management is responsible for the coordination, execution, and outcome of
the yearly inspection. The findings must be archived for a minimum of 2 years. Both digital and
paper-based archives are acceptable.

A support template for paper-based inspections is available.

The inspection of all Warehouse Racking components for semi-automated and full automated high bay/silo
Warehouse Racking, like anchoring, fixations, placement, and compliance of Unit Loads must be done sys-
tematically, according this frequency:

Daily: Every individual detecting wrong placement, or non-compliant Unit Loads, is obliged to correct
these immediately if possible or to report this immediately to the person overseeing the goods

Yearly: At least 20 % of the complete high bay/silo Warehouse Racking, including accessories, must be
inspected by a certified external company, ensuring a complete installation inspection every roll-
ing 60 months. The inspection must be carried out by certified and authorized individuals
(independent specialists, Warehouse Racking supplier or officially trained Warehouse Racking in-
spectors) in accordance with DIN-EN 15635 (or the relevant local equally high, or higher/stricter
norm/norms). The findings must be recorded and handed over to the responsible person for
Warehouse Racking equipment safety, or appointed representative, for immediate preventative
measures whenever required. Facility Management is responsible for the coordination, execution,
and outcome of the yearly inspection. The findings must be archived for minimum 10 years. Both
digital and paper-based archives are acceptable. If any of the inspections show a significant num-
ber of damages or deformations, the responsible person for Warehouse Racking safety can, to-
gether with the inspector and/or high bay/silo Warehouse Racking supplier, decide if a complete
inspection makes sense to ensure safety and system availability.

3.13.3 Tolerances

All Warehouse Racking components have tolerances to allow for inherent variances in construction materials,
workmanship skills, and impact absorption from daily operations. Many of these tolerance are an integral part
of the design and can be related to minimum required safety factors.

With exception of the components highlighted in this document, our company policy remains its zero-
tolerance approach towards damages/deformations.

The tolerances for upright, bracing, and beam deformation are valid for Ware-
house Racking supplied by the Stow Group, Tegometall, and Dexion, and are in
line with EN15635.

Tolerances for any other Warehouse Racking supplier must be checked and veri-
fied, consulting their respective Warehouse Racking operator manuals, or any
other formal communication from/with the supplier.

Some of the deformations can be measured, these are factual and quantifiable. Some other deformations will
rely on a sharp eye and sound, personal judgement. In case of doubt, opt for the worst-case scenario, ask for
a 2nd and 3rd opinion. If no classification consensus is found, classify the assumed deformation/damage as
RED, and initiate and/or take required corrective actions. The principle of “In case of doubt, take it out (of ser-
vice)!” must always be applied.

Regarding US/CA + RMI standards compliance, the tolerances mentioned in this document towards uprights,
beams and bracings do not apply!
The actual tolerances are not handed over by the Warehouse Racking suppliers due to shared liability on
Warehouse Racking safety and integrity.

3.13.4 Inspectors

The responsible for Warehouse Racking safety within the Fulfilment Unit can appoint co-workers with a high
passion for safety to inspect Warehouse Racking on a regular basis. The appointed inspectors must be aware,
and understand, the hazards posed by non-compliance to the Warehouse Racking requirements. Knowledge
transfer towards the appointed inspectors can come from either experienced senior IKEA Warehouse Racking
inspectors, the Warehouse Racking supplier, or an experienced, with proven track record, 3 rd partner Ware-
house Racking specialist.

Place the spirit level lengthwise against the side/face of the upright you need to
inspect. Whenever possible the deformation will be approximately largest in the
middle of the spirit level. Measure with the pen the appropriate thickness between
the spirit level and the component to be inspected.

When measuring uprights, and the pen fits the gap, measure again using the next
thickness of the pen. Both measurements together will determine which actions
need to be taken.

Uprights deformed in a corner must be evaluated by inspecting both the face and
the side of the upright. Missing cross braces must be classified RED.

Block stacking is an efficient storage method for high volume products, or for
handling goods in transit. Nevertheless, Unit Loads with IKEA Products are made
for storing in Warehouse Racking. Stacking over time can lead to potential prod-
uct and/or packaging damages and therefore requires special attention.

Short-term (<3 days) block stacking prerequisites:



 this kind of block stacking is mainly used during transit handling and con-
sist out Unit Loads with a different length and/or width,
 the weight stacked on the lowest unit load in the stack is never more than
the allowed maximum stacking capacity as mentioned on the ULL,
 given the fact that the strength of Unit Load packaging is in the corners,
Unit Loads stacked in this way must be unstacked within at the most 3
days.

Mid-term (<6 weeks) block stacking prerequisites:

 this kind of block stacking is often used for high turnaround Unit Loads, but
is always demanded by the fulfilment operations responsible,
 only 1 article number will be part of a stack, produced by the same supplier,
 the weight stacked on the lowest unit load in the stack is never more than
1,5 times the allowed maximum stacking capacity as mentioned on the ULL,
 the size of the stacking area (m²/m³) is compliant with the fire regulations,
 the stacked articles fire class is within the allowed fire class of this area,
 clearances are respected (handling and flue space).

Long-term (>6 weeks) block stacking prerequisites:

 this kind of block stacking is a non-preferred and exceptional storage


method often related to capacity limitations and temporary external ware-
houses, but always formally signed off by the Fulfilment Unit responsible,
 weekly Safety & Quality audits must be performed and documented to veri-
fy if Unit Loads, packaging, and/or IKEA Products are not negatively impact-
ed by deformations or damages of any kind,

3.14.2 Stacking white goods (appliances)

Unit Loads with white goods (appliances), different


than Unit Loads with IKEA Products, are designed by
our suppliers for block stacking, no matter if they
contain a Paper Pallet or not. Therefore time re-
strictions are not valid, but the following conditions
must be fulfilled when block stacking as a storage
method is applied:

3.14.3 Stacking Handling Material

MWPP components that can be reused must be


stacked neatly as per component type and dimen-
sion. These stacks must be strapped for transport,
internally or between different Fulfilment Units.

Lids and collars must be stacked to a maximum of


830mm high, allowing them to be stacked a maxi-
mum of 3 Unit Loads high in the Loading Unit.

Unit Loads with trays can be stacked up to 15 pieces


high. A filler must be used inside the top tray, in or-
der to be able to stack another Unit Load on top of it.

Wooden Pallet or Metal Picking Platform stacks in-


side the Fulfilment Unit must not exceed 17 pieces in
picking areas, or in areas where pedestrians have
access.

In storage areas where no picking activities take


place, and pedestrians do not have access, the stack-
ing height of Wooden Pallets and Metal Picking Plat-
forms is maximized by the used Forklift equipment,
as long as the entire stack stability is secured.

The handling quantity in the Fulfilment Unit depends


on the Forklift equipment and the length of the mast
being used.
